Has anybody else had problems with these engines cracking the crankcase? out of warranty but only done 61 hours work and regularly serviced. with

I very much doubt it being out of warranty The only thing you can do is ask but they will likely say no.
I had trouble with something I bought and the store told me I had to deal with the manufacturer and they are in Mexico. I was lucky as the store did make a few calls and I am satisfied but they did not have to.

You need to find out what the error code is - Service engine soon means an error code was generated.

With the problem you discribed, it sounds like a coil problem. If a crack has developed in the casing, the crack size changes with temperature changes. Also make sure that the wires are in good shape.

4th service means your bike is new and still under warranty. Please report this problem to the Bajaj dealer and get it sorted out within warranty. However I feel its not a major problem but just chain sound due to loose chain cover or something.

Make sure that you are not overfilling the oil sump. If ok, then seek warranty service for this problem--it could be something wrong with the crankcase vent system or a missing/broken piston ring which would allow excessive blow-by to occur. Hope this helps!

There are a number of possible reasons ranging from overfilling with oil to a severely worn engine, but the most common cause is a blocked engine breather.

This needs servicing from time to time and when it's allowed to become blocked through a lack of maintenance it prevents excess crankcase pressure from escaping. The pressure still has to release somewhere and the dipstick is the most common route, as the gases escape through the narrow tube they inevitably push oil out as well.

If your engine hasn't had a major service then get that done first (it should include checking and cleaning/renewing the crankcase breather) and if the problem continues further diagnosis becomes far easier as you'll have eliminated any other causes which may be due to regular maintenance issues..

if you are pushing to much power it is common to break something inturnal that would in return slap the crankcase. and if the case is hit pretty hard it will crack.

I would put more oil in it and would ride the bike and see if the rings will unstick. Just keep a eye on the oil when running it!!! If this doesn't work then a good chance you will need to rebuild the top end.

You must have an E:61 or E:91 error. You will need to send it back to Sony but, that is what warranties are all about. I am sure it will be fixed quickly and for free!!
