Pool boiler sooting up

Heat exchangers were cleaned and make up air checked but boiler still sooting up.

I dont know about your particular model. I do manage two Hayward 380,000 pool heaters that are natural gas fired and I have never had this problem you describe.

I also manage another dozen or so assorted other gas and propane devides. One propane device sooted so bad we had to discard it. It did this, according to the propane tech, because it couldn't breathe - there were louver type vents on the door that leads directly outside. He did, however, find a ruptured diaphram in the regulator and he replaced it. Hmmmmmm, couldn't breathe eh????

I'm not too surprised at the repair cost you cite. The exchanger is of course copper and there is the labor involved and lots of it. The age of your unit at this point is not relavent. What you do need to determine is why the unit sooted up like this. If you are gas fired, you know this is considered a clean fuel (compared to all others except electricity). What ever caused it must be repaired or you will be looking at another sooted up problem and repair ... and it will not be in three years, it could be next week.

bad mixture is correct. heater is under firing, lack of oxygen, hence the immense amount of soot or carbon build up underneath heat exchanger. Is heater inside a shed? if so u need 2 vent openings to provide combustion and ventilation air. vent blockage can also cause sooting and over heat conditions. your repair guy lacks alot of knowledge. burners and heat exchangers can be cleaned. i can give you a list of reasons of possible problems that im sure were never mentioned or checked

take off top take off all baffles remove burn rack then rinse out with hose and wire brush to remove soot the best is if you can remove it so you can get to the bottom thats whats sooted up

Clean heat exchanger

It needs to be removed and power washed. This is not always a DIY project, unless you have a strong back and are mechanically inclined. The heavy sooting indicates that the heater is not getting enough gas. Remember bunsen burners? Same deal, we want a blue flame (non sooting), not an orange flame. The culprit is usually an undersized gas line to the heater, or a smaller gas meter than the heater requires.

Flame shooting out the front of boiler

You will need to remove your burner tray and clean the burners and make sure their are no rat nests. While you have it out clean the gas orfaces in the main pipe goeing to each burner.
You should probally tear down the top of the heater and clean the heat exchanger at the same time. When doing this don't use wire brush as the soot can explode with just a small spark. With the heater tray out you can use water abn a stiff brush to do this. Then let dry while you clean the burners and when you should be ready to go by the time your done but it would be best to wait a day for the heat wall to dry so you don't get popping when the heat hits it.
Good luck and don't forget to do this each year at the start of the heat season.

Check the condition of the heat exchanger. If it is heavily sooted from prior to adjusting gas pressure it will not vent properly. Check for downdrafting or blockage in the flue pipe if the heat exchanger is not sooted.

If the heat exchanger is sooted a good steam cleaning or even a trip to a car wash should remove enough soot for it to return to operating normally.
