I have a NW-HD5 that has had the HDD replaced with an identical drive, the player does not recognise the drive, I know that Sony love to do things there way, so it probably needs formatiing to a peculiar Sony format, does this player have aservice mode? is it capable of formatting the HDD?

Sounds like a sound issue. i would send it back to SONY and demand that they either, give you a full written explanation of how to fix, or fix it themselves. (they wouldn't be bothered to write it out...)
SONY Walkman MP3 players are incapable to transfer from the player to PC. It's a copyright thing. since your hard drive was replaced, your PC is no longer the same one that the player originally had tracks transferred from (according the the MP3 player). So, ultimately, those tracks will remain on the player until you remove them, they cannot be transferred back to a PC. I understand the annoyance, it's a pointless function, but for some reason, it has importance to SONY.
I'm afraid I have some bad news for you I think, I had the exact same problem and i took it in to get looked at by a sony autohised repairer and they quote me $488 to fix it they say it needs a new hard drive.
You can get it checked out I wasted $50 just for them to look at.
