CHECK THE SIDE STAND SAFETY SWITCH IS OPERATING
SOURCE: bike runs in neutral but cuts out when a gear is selected.
Your sidestand switch kills the engine if the bike is put in gear with the sidestand down. If your stand is up and this is happening either the switch is broken or out of position. If it is broken you can twist the wires together until you can replace the switch. If it is just bent out of position you can bend it back carefully.

the neutral switch is inside the gear box, but the side stand can be seen from under the bike, the best way to check if its the problem is to pull both wires off and sort them out with a split pin or jump lead of some sort its more likley to be the side stand causing this problem as its a safty idear,,,
now who drives off with the side stand down,,,,,,me?

You may have some damage in the transmission. See if the shifter lever feels free, and returns, as if it binds up can cause this problem.
If that seems okay, try rocking the bike back and forth to see if it helps shifting (engine off in gear) Otherwise, you may need to go deeper inside.

The popping noise is gear dogs trying to engage a gear. You did not say that the bike doesn't shift smoothly so I would tend to rule out a bent shift fork. The neutral stopper pin may be worn or the stopper spring or other springs may be broken (see diagram). Another possibility is a broken stationary gear circlip which would let the gear wander a bit on the shaft. most the parts are available at Babbitt's.
