Hi, Danielbestwi for this scenario you will need your service manual, parts fiche, and owners manual if you can't find the best tool you ever bought for your Kawasaki, despair not, for a mere zero $0 you can download another one.

Adjust the clutch cable to allow about 1/4" free play at the end of the clutch handle. Don't put the bike in gear until the rpms are near idle speed. The clutch is working fine if the bike does not lurch forward when going into gear at idle speed. Dirty, gritty oil in the gearbox can make the clutch grab. Consider changing oil if grabbing is the problem. The "crunch" you hear is the slider gear engaging into the driven gear. The higher the engine speed when being put into gear the louder the crunch. The slider gear engaging "dogs" can break. Crunching into gear is hard on the gears.

SOURCE: Hi, my 1994 KX 250 will not engage 4th gear

The worn shift fork is the problem. Normally a shift fork will never show any wear. When a fork gets bent is when wear begins to show. If a good shift fork is set side by side with a bent fork it is very hard to see any difference. The bend is so slight that it is usually impossible to discern. Put in a new fork and the shifting problem is history.

Now would be a good time to install new crank bearings and new crank seals as well.

The bike has some bent shift forks. Bent shift forks do not move the slider gears properly when changing gears. Expensive to fix.

I just replaced the clutch plates on my sons 95 KX 80...and now it acts like I've got the clutch engaged all the time and it won't let the gears engage...I've changed a lot of clutch plates and...

Remove cover and check if you can rotate the clutch centre without the outer moving, this would suggest the clutch centre has not seated correctly or the pushrod or opperating lever is not allowing it home all the way, i presume you measured the thickness of the clutch plates before hand

My clutch doesn't engage all the way. i can't kick it in gear while holding the clutch. i can't sit with it in gear while holding the clutch.

try adjust the clutch at the lever if that doesnt work the problem might be that your clutch plates have warped

GPX 250 will not go into gear.

try to change 1st gear to the last if all of the gear does not engage you have a high clutch try to lower the adjustment of the clutch cable if you tried it already and still the same then the problem is your shifting drum it is worn out that's why it cant push the first gear.
