Rattling noise between 1600 and 1900 rpm when gently accelerating, all gears (manual transmission) .Transfer case replaced, 1st and 2nd gears replaced in transmission, flexible exhaust pipe replaced... dealer doesn't know what to look for anymore!!! Could it be the release bearing in the clutch assembly. Noise seems absent when 4 wheels lock on.

Check wheel bering for play if there is no play , it doesn't mean that bearing is NOT bad its can still be dry and would be making that grinding sound you described Also check axle and see if boot is broken. Sounds like a throw out bearing or pressure plate problem. Run it by a trany shop, and they should be able to tell quick and easily if that's the problem.

That is tell-tale signs of your clutch going out..almost gone. Be sure to replace your clutch plate, pressure plate, have the flywheel turned by a machine shop and replace the throw-out bearing and the master/slave cylinder or it will need to be fixed again way too soon. Only other thing I can think of is if it has a cable controlled clutch (not likely) these type need to be adjusted from time to time as the cable stretches.

sounds like an internal problem, a bearing noise, when you accel it puts a load on that shaft and the bearing its not going to a cheap fix, sorry.

The noise stops when I engage the 4wd lock button and otherwise it is present only between 1600 and 1900rpm.
