Did the rebuilt start come with different size shims? Did you experiment with different combination of these 3 shims?
====
Yamaha use power clips to hold down the stater gear and the reduction gear.
Did you replace these clips?
Weak springs is very common on Bendix system.

Skip to 2:50 on the Video to see these clips.

Please loosen the 12 mm starter bolts and re-torque them to 7.3 foot-pounds.

I can recall between the two gears on the shift, there is a small washer.

One side is facing to the right ,
It will wear and show 3 rings.

The gear stack up as follow

    big washer
    larger gear
    washer (directional???)
    smaller gear

If you motor is apart that please check it out.

My 2006 V Star 1100 Custom out of the blue refused to start right. When I push the starter button you can hear the starter spinning but it does not start. When I tap on the starter with a hammer it kicks...

If the starter does not spin unless you tap it with a plastic hammer then you need new starter brushes. If the starter motor is spinning but the motor is not, then the problem is with the one way clutch that is attached to the fly wheel. The is damage in this case involves two parts the large starter gear and the one way clutch. if the mating surface of the large starter gear is not perfectly smooth then the clutch will not grab it to turn over the motor. Part numbers 2 and 6. http://www.bikebandit.com/houseofmotorcycles/2006-yamaha-xvs11awv/o/m8488#sch531535

Stars when its cold and after running to a warm temp.cut off and the starter wants to drag are hang til release button and try again.cuts off with loud clack changed battery good volts drops from 13.4 to...

It sounds like you have a short in the starter. When the bike is cold, the winding wires are contracted and when it gets hot, they expand to create the short. The voltage drop is a tel tale sign.

When trying to start my V Star 1100 2004 it kick into the starter on each turn especialy when cold. When running, it run good but sometime it misfire up to the point that it stoped the engine once.

THESE BIKES ARE EQUIPPED WITH A "ONEWAY" STARTER CLUTCH TO PREVENT ENGINE DAMAGE IN THE EVENT OF A MISFIRE AT STARTUP,"KICKBACK". AS FAR AS THE MISFIRE, I WOULD RECOMMEND CHANGING THE PLUGS TO BEGIN WITH. IF THE BIKE ISNT STOCK, I.E. PIPES ARE AIR CLEANERS, IT MAY ALSO NEED REJETTING IF IT HASNT BEEN DONE.

My 2003 1100 just lost all power. no horn lights or start. checked fuse box n battery. still nothing. ANY HIDDEN FUSES?

Hi and welcome to FixYa,

A most likely possibility is the main fuse located inside the starter relay.  To locate the starter relay, follow the cable from the battery's + terminal; it would end up in 1 of the 2 erminals of the starter relay.  Beneath the rubber cap would be the main fuse.

Good luck and thank you for asking FixYa.

Yamaha 1100 Drag Star 2001 Custom motor starter,

These parts are fairly reliable. Rather than buying new, you should be able to pick one up from a motorcycle breaker who will post it to you. I would expect to pay about £60-£100 tops in the UK (Depending on mileage). ANy Yamaha dealer will be happy to order you one new, but they are a hell of a price!

Starter intermittantly doesn't work

I would check your starter switch on your handle bars, some times the switch can go bad, or the wiring attached can be loose. I actually had one smoke before, then it would not start.
