If you say that it works ok when the gun is removed from the hose, it seems to indicate that the gun has some restriction in it or is not opening fully, check the gun again. The pump is supposed to go into an by-pass mode when no demand is made from the gun and it will also surge if the supply to the inlet is not enough to supply the pump's requirement. If your machine has a pressure gauge (my WAP has) watch what that is doing while you are trying to spray. Some recommendations I have come across is replacing the control head on the pump, spares are readily available, and generally comments about the Karcher have not been too favourable.
