Downgrade firmware from 1.5.12 to 1.3.12 and then replace the hard drive, it should work. It does not work with firmware versions superior to 1.3.12. If you have 1.5.13 you can downgrade to 1.5.12 using the normal archos update procedure (yes, from 1.5.13 to 1.5.12 you can freely donwgrade using standard offical method).
You can find 1.5.12 firmware on the official archos download page.
If you need the 1.3.12 version (not available at archos website) it can be retrieved there: http://www.opendrivers.com/freedownload/232939/archos-av500-portable-dvr-firmware-1.3.12-download.html
2) Get the 1.3.12 update file, put it somewhere on your PC. You need to get it from archos web site: http://www.archos.com/support/download/firmware/av500/1.3.12/UPDATE_AV500.AOS
3) Copy the UPDATE_AV500.AOS file from this zip in the root folder (where there's Music Video System ...) of your Av500.
4) On your Av500, do 'Update firmware' with this file (in Setup->System).
5) You should see lot of green text then you should get back to the main menu, if not, try again from step 4)
6) Without shutting down the Av500, plug USB cable and copy 1.3.12 update from step 2) on your Av500 (overwrite the previous one), unplug USB cable.
7) On your Av500, do 'Update firmware' with this file (in Setup->System).
8) You have successfully downgraded to 1.3.12 ! :)

- Downgrading procedure from 1.5.12 to 1.3.12: 1) Make sure your Av500 has firmware v1.5.12 (Setup->System->Firmware vers. on the Gmini), if not, upgrade or downgrad normaly to 1.5.12.2) Get the 1.3.12 update file, put it somewhere on your PC.
