You can only safely use breakers listed for your panel . It will depend on the style of the challenger breaker you are using. Go by the breaker number you currently have and it may cross over to a different brand with same part number . There are two basic Challenger styles. The Zinco/Westinghoue/Challenger Long skinny Like thi one.

If yours is the first type then this is the only one that will "fit". If yours is the second type just because it "fits" doesn't mean it is listed for use in your panel. If you're not using the part number listed for your panel it is not UL approved and does not meet National Electric code.

Can I change a 100 amp main breaker with a 200 amp main breaker on a homeline box

NO! The main breaker in each box matches the components of that box. Although it might fit, you are looking at a major code violation and possible fire danger. Which if you wanted to sell it later, could give you problems even if it did work and you didn't get have a fire.
Each circuit breaker box it rated to an amperage level and the main breaker is sized for that rating. Find the box tag and check what it is rated at.

Brand new main breaker doesnt stay in on position

Turn the handle all the way to the OFF position, then turn it to ON. If it is tripping, then turn OFF all breakers, then turn ON the main. Turn ON each individual breaker until you find the one that is tripping the main. No offense, but you should consider calling a qualified electrician.

How do you remove old breaker for replacement.

If you have a main breaker turn it off. If your installation does not have a main breaker, I would not attempt to remove breaker if you do not have the experience.. With electric off, remove cover. Locate the breaker you wish to remove. Grasp breaker and pull the center out and to the side. It will disconnect from the buss bar and when it is out far enough the tab on mounting bracket will disengage. Now the question is why do you want to replace it. If yours is the larger style Challenger breaker (formerly Zinsco) and the breaker is bad, you may have damage to the buss bar where the breaker was removed. If this is the case then this position is not usable any more, and if needed the panel will have to be replaced. If it is the style in the picture here with your question, then you may be ok. If you're trying to remove a 1" breaker and install twins or 1/2 size breakers to get more circuit spaces, be aware these only fit in spaces designed for them. You can tell by looking at the legend on the panel cover. The spaces that will take these will have a dotted line indicating it can be divided in two.

Is there another breaker i can use instead of challenger breaker less expensive

A Challenger 20 Amp single pole breaker shouldn't be priced much different than any other brand of breaker if you buy them online and not at Home Depot. That is if it isn't the Zinsco style like these:

According to Eaton's cross reference a BR 120 will cross with a C 120. You can find the cross reference here:

Lowes shows the BR 120 at 3.47

How do I run from a 100 amp main panel to a 60 amp subpanel, 125 from my house to the garage

See 60 Amp sub-panel image

Above image shows drawing of 60Amp sub-panel located next to main panel. Drawing shows #6 wire... 125' distance to garage calls for #4 wire. I ran #4 to my barn and have no problems.

Give thought to how many new breakers you want at garage.
See photo of subpanel that holds three 240V breakers

Using drawing as a guide. Replace existing 240Volt breaker with new 60 Amp breaker. Two hot wires connect to new 60 Amp breaker. Neutral connects to neutral busbar.

More space: You can free up space in main breaker box using a tandem breaker. Or by doubling up 2 lightly used 120V circuits onto one breaker. Do not double-up on 240 Breakers

Conduit: You want PVC conduit large enough to fit three #4 wires. Bigger conduit is easier to pull wires ... and maybe later ethernet wire, or alarm wire etc.

Ground wire: You can put a ground rod at garage and run #6 bare copper between sub-panel neutral-busbar and ground rod. Attach ground wire firmly with grounding clamp.

I want you to check with local electrical supply for exact code in your area concerning conduit requirements, grounding, and wire size. Tighten all lugs very tight against wire.

I have a residential panel with all Challenger circuit breakers with the exception of a single GE breaker. Challengers say Type C115 and GE says 15A. Can you tell me if these are compatible?

You should only use breakers listed for the panel you have Look on the inside cover of the panel and see what breaker numbers are listed. Many breakers will fit, but are not listed. They are both 15A, but you didn't indicate what brand of panel they are installed in. Most likely, the GE breaker was added,

The breaker is getting hot and then tripping. There were some loose wires that were tightened but it is still tripping. The breaker is brand new. It is a main panel breaker on a utility vessel.

Loose connection does cause heat, and the heat may have damaged the breaker. You must use an ammeter to check the amperage drawn on the circuit. If the amperage is well below the breaker rating, then replace the breaker
