A real big job. Completely remove all covers, doc feeder asm. Best to let a qualified tech do it for you. I charge $50.00 plus parts and will allow you to watch me do it. But i am in Florida.

Rebuilding the brother fuser for the intellifax 4100

Although it fit the broken fuser, it does not mean it's ok.
1-they must have the same number of teeth ( diif. gears have diff. amounts of teeth)
2-it must be the same diameter ( so they can mesh together, otherwise it's touching the tip of hte teeth and may be skipping.

But I'm not sure the double image is coming from there, it would jam the paper because the timing is off.
Anyway you need to eliminate the obvious then see what happens, I think you said you had another tonertry putting that in, if it doesn't work then change the gear for the correct one.

Fuser & Scanner are not the problem

Either the laser unit is dirty or blocked. Or the drum cartridge.

Paper jam problem in laser printer 4100

if this happens every time you need to replace the fuser. but there is a possibility it could be the main gear drive assembly, 9 times out of 10 it's the fuser. a gear on the fuser usually breaks a few teeth. the fuser is very easy to replace and is a part that will eventually need replacing on all printers.
