Try this, slide something between the top of the cartridge and the top lip of the cartridge slot and reinsert the cartridge. It worked for me but there could be different causes.

SOURCE: 2 LABELS COME OUT

your label length is set incorrectly, there are 2 things it could be
1) your software is telling the printer the label length is longer then the current labels, even if the label size is out my a single millimeter the printer will give you this issue of feed an extra label. you need to change this in your software. you can set a label size smaller then the current label size and it will work correctly

2) you software is not setting a label length and so the printer is going off its internal setting, to recalibrate hold feed and power up the printer letting go after the light starts flashing

it is important to note that label roll will change slightly over time so even though you are ordering the same labels as a year ago the manufacturer will have slight changes from batch to batch

SOURCE: Printer does not work

There are 3 electrical contact wires in the cartridge cavity above the POWER button. The cartridges have a conductive surface that "shorts" a pair of these contacts depending on the cartidge. Make sure the conductive surface on the cartridge is clean and is making good contact with the contacts.

If it's the same as my Hl-5250DN, you have to use MP Tray mode. The MP (multi-purpose) tray is cleverly hidden on the front of my printer.

SOURCE: The printer works but skips labels sometimes and

make sure the printer is calibrated. It should feed 1 label only. If it does not default it to force a calibration. hold pause and feed while off then turn on, count to 6 and release the buttons. You also need to set label height and width in the printer driver. Both zebra designer and zebra universial. goto printers and faxes and right click on your printer driver chose properties, this opens up on the general tab.

Configuration changes for current job and Default Configuration changes
There are two places in the driver configuration to change print configuration. In Windows 98, ME, 2000 and XP, go to the "General" tab and click the "Printing Preferences..." button. This menu of configuration parameters are the settings that are in effect for the current print job. Any changes made here will only affect the current, or next, print job. These settings are initialized for each print job from the configuration defaults.
Go to the "Advanced" tab and click the "Printing Defaults..." button. The displayed configuration menu describes the default settings for the driver. These settings are used to set the initial "Printing Preferences..." for new print jobs. It is a convenient place to set parameters that seldom change in you environment. Commonly set default parameters include Printer firmware, Media Settings, Device Options, and Page Size.
On Windows NT, these menus are available when you right click on the printer name in the Printers folder. The pop-up menu contains selections for "Printer Settings" and "Default Settings" which take you to these screens in the driver.

Brady printers have a sensor that reads information from the cartridge. The printer will not work if a connection cannot be made to the cartridge. The most common cause of failure is in the cartridge and switching to a different cartridge usually fixes that problem. Having the same problem with two cartridges is starting to indicate there is a failure in the printer, although it is possible (but not likely) to have two cartridges in row fail. A good first step is to be sure the printer is clean. If that doesn't work you'll most likely need to send your printer in for repair. I think this is more related to the calibration of the label each time you change the new label size. I use ZM400 and your printer should also have the same setting. Under setting, put the When Head Close setting to Calibration. This will let the calibration perform automatically when ever you load a new label size and close the print head. Well 2 label will be lost every time.

It sounds as though it is printing test labels. Switch of and on again to reset.

If no change then try factory reset.

If it is ever necessary to return the printer configuration to factory default values, press the FEED

key and PAUSE Key at the same time while turning the power on. The default values will remain

active until the printer power is turned off. To save the default values in memory, press the MODE

key four times. The Darken, Position, and Calibrate LEDs will cycle on and then off indicating the
values have been saved.

If this does not work then you have a fualty logic board which write off the printer
