Sounds like the same problem I am having with a Sigma 28-200 zoom, originally purchased for a pre-digital EOS.
On the 400D, I can get maybe 3 shots before the Error 99 message appears. Seems that some shooting modes are more problem prone than others.
Can Sigma rechip, or do I need to save up for a new zoom?
Any ideas welcome.

there is a defective flexwire inside the lens or unfortunately the opening or fstops motor is defective. flexwire is easy to repair but a replacement motor is not available or hard to find, (the magnet inside the motor is slowly disintegrating causing it to stall)
