There is a spring under the starter spool, the one with the rope on it, leave the spring ALONE, Just take the spool and replace the rope as it is. You take the spool off, put the new rope on the spool, place the spool onto the spring and by holding one end of the rope straight up in one of the slots on the spool, go as many times as you can. When you have it as tight as it can go, hold your thumb down on the spool. Insert the rope through the hole available, grab the rope on the other side of the hole, (outside the casing). Hold the rope and S-L-O-W-L-Y allow the rope to retract. If it finishes before the rope runs out, pull on the rope and install the handle. If it tries to go beyond, hold the rope and install the handle there. Hope you have luck. Remember, leave the spring alone...Lee

I'm not sure if this is an attempted repair or whether this just "happened" but here is my repair procedure. Jammed could be worn or dirty rope or rope improperly sized for the machine...or crushed housing. A broken or slipped spring can seem jammed. Sometimes a spring can be re-bent on the inner most winding tab to catch on the housing.
Most recoil assemblies are easy to fix...but not in an obvious way. Remove the recoil asembly from the small engine housing/flywheel cover. Usually three bolts hold it on. 10mm on Honda's. Pull the remaining rope thru the exit hole if possible. Otherwise, fish remaining rope thru the hole by turning rope winding pulley as if pulling handle was still attached, lining up any remaining rope end and pushing thru the exit hole in outer recoil housing or backing it out the inside pulley. Continue to wind rope winding pulley in a counterclockwise ( facing pulley...not outer metal) untill it will not tighten any further. Remove any more old rope. Line up pulley hole and exit hole. Melt end of new rope into a tapered shape..if not supplied that way. the pulley can be held in place by inserting a screwdriver thru the both the pulley and the metal housing spokes. Thread the new rope thru the exit and pulley hole. Tie the rope end sticking thru and draw tight. Cut 6 feet of rope...if not using a presized pull. Release screwdriver from spokes and rope should draw up onto the pulley. Tie off opposite end of the rope to keep from losing that end into the exit hole. put the handle on the rope and tie a knot in the end to retain the handle. Untie the tie-off and allow the handle to fully retract. If handle does not fully retract you may shorten the rope so that it does...as long as you have plenty of pull lenght
recoil spring has slipped out of the hole.pull your starter rope out of the wind up mechanism, insert the spring latch on both ends and put back into housing. with a piece of 3/4 square stock or something the will fit mthe hole start to wind the mechanism spring up tight. with apair vishgrips lock it down so it does not move. insert your starter rope anr release the visegrips. the springwii recoil and pull the rope in.cut off excess rope. good luck
- Remove the recoil assy. Depending on engine model you may hae to remove the air shroud with the recoil.
- Remove the broken rope assy from the spool by lifting the knot out of the hole and cut off the knot.
- Pull the remainder of the old rope out of the recoil spool
- Take the remainder of rope out of the pull handle
On the new rop burn the ends with a match. With wet fingers pinch the ends of the rope while hot/melted until it is the same size as the rope. Form a point on the ends
- Install the new rope in the handle by threading it into the handle and tie ONE small knot on the end of the trheaded through rope.
- Pull very hard on the rope until the new knot seats in the handle. Assemble handle.
- PREWIND the spool in the recoil until it stops winding. I.e. max out spring tension but do not over wind it or you will break the spring. Make sure NOT to wind it in the wrong direction or you will break the spring
- Back off the spool until the knot hole is aligned with the rope guide bushing on the outside of the recoil.
- Either use a C-clamp or a 2nd person to hold the pre-wound spool in place.
-Thread the new rope through the outer rope guide and into then through the knot hole in the spool.
-Tie ONE small knot in the rope and pull it HARD back into the knot hole until the knot seats in the knot hole.
-Release C-clamp or have 2nd person let go of the spool. The rope will rewind into the recoil assy.
-reinstall recoil/air shroud on the engine.
That should get you mowing again.

With the proper tools, it is a moderate level project for the DIY mechanic. You will need T15, T20 and T25 torx drivers. 5/8" spark plug socket, Large lip-joint pliers, phillips head screwdriver, 40" of #3.5 rope and about an hour. Start by removing the shaft from the engine. Take pictures as you go. This will make reassenbly easier. The black housing removes next. This will expose the clutch drum. There is a T15 or T20 screw in the middle of the drum. It removes counter-clockwise. Next is the clutch itself. Remove the sparkplug and lower the piston to the bottom of the cylinder. Push as much of the old rop down into the cylinder as you can, then raise the piston up to "lock the cylinder. Now you can use the pliers to turn the clutch counter-clockwise to remove. Don't lose the little washer that is ontop of the clutch, or the thick washer that is under the clutch. Be careful with the clutch, you don't want to damage or misposition the springs on it. They are pretty difficult to reinstall. Next, remove the airbox cover and disconnect the throttle cable. Remove the remaining screws form the tan plastic housing and take it off. Inside this housing is the recoil pulley. Remove the pulley, install the new rope. Wind the rope on the pulley and pass the loose end thru the eye and tie on the handle. To tension the spring, install the pulley and wind more of the rope around the pulley. Reassmble in reverse order. Make sure to get the clutch tight. Failure to tighten the clutch properly can cause major damage. Good luck!
I think he's trying to replace the recoil starter spring. He's having trouble getting the spring and pully and rope back into the housing. I'm trying to do the same thing with an old Green Machine weedeater and would appreciate any help.
with no tension on spring install your pull rope. leave a loop between the pulley and grommet in housing. there is a notch in the pulley, locate the rope coming out of the pully in the notch and wind the pulley in the direction of pull approx 3 or 4 times. Pull the loop out with the starter handle and try starter. If the starter handle does not come up tight to housing reclaim the loop with needle nose and give the pulley one or two more winds and try again until handle is pulled in snug to housing. Be carefull not to wind to tight or will damage spring. Also be sure not too much rope on pulley- it will bind up in housing on recoil.
remove the cover and the screw holding the recoil down, turning the pulley ccw should release the spring then wind rope around pulley and (hopefully yours has the slot in it) wind in the direction of the pulley teeth then, holding rope in slot put back on spring and wind cw till almost tight, and install screw. Usually you can do this without taking rope handle off. sometimes you have to remove handle. look at spring end in the middle and make sure its not broke as long as you have it apart. Its a easy fix. First, remove the recoil assembly but dont disassemble! You'll need about 3 1/2 ft. of the same size rope. Tie a knot into one end of the rope. While holding the pulley in place observe the direction the pulley moves when rope is pulled. Release pulley and cut and remove old rope. Continue winding pulley in direction rope would pull it. Do no wind too tight. Line up holes in recoil housing and pulley then push rope through pulley and out housing. Tie on handle and install recall in reverse order.
Hi, this a cut&paste from elswhere but it applies to your problem: how to repair a recoil spring: whats missing is this, you should always wgear eye protection when dealing with springs of any kind. remember safty first. :)
Remove the recoil shroud and take a look at the assembly.
You might have a broken spring or just a rope that has slipped out of the reel.
The spring usually breaks at one of the end tabs. If so, you will need
to get a replacement spring and carefully wind that in, before
re-assembling the rope reel. You might wish to replace the rope also,
if it shows signs
You will need to remove the entire cooling shroud. There should be 4
bolts on the sides. You might need to remove the fuel tank also.
Pre-wind the recoil reel by hand [about 6 turns, to set the spring
tension] and clamp it with Vise-Grip pliers. Remove the old rope. Thread
the new rope through the shroud housing eyelet and to the reel hub. Let
the reel re-wind itself until it is full. If there is not enough spring
tension you can wind it a couple of turns more by slipping the rope
between the reel and shroud. Re-clamp the reel. Cut the rope to length
and thread it though the handle. At all knots, burn and melt the rope
lighter to prevent untying. Re-assemble. (special thanks to "Micheal"the author)
ther eshoul dbe some bolt holding the pullcord/recoil assenbly to the flywheel/motor. you need to locate and find these bolts first. let me know when you have this apart. you have to unwind the rope and pull it completley out, then buy a new pullcord rope(other rope will just fray and break agai) slip it thru the holes tie a knot wind up the spring and carefu;lly place it back on were it came. let me know if you run into any trouble.
