Replacing pull cord on 4 cycle gas trimmer, troy bilt - cord broke at full pull. Have been able to detach shaft but in order to get to cord gear must remove from main cowling. It appears the the free spin clutch that engages the shaft must be removed to remove cowl. Does this require a special gear puller? help please

Actually, there is special hooked tool that is exposed through the carburetor blow back vacuum line slot on the pull cord assembly. Troy Built nor Craftsman want people to know the "trick" to installing the pull cord by winding the cord spool a few notches with a new cord. (This is a $140 repair bill for them with parts.) Hold it tight with the special tool under spring pressure and refit it. Remember, the plastic cord spool engages at 90 degrees to the housing. Once you get it on, screw it in and release the tool to slide it out of the vacuum line opening. (A few have had some luck using an Allen wrench to hold the spring back until it's inserted... but this is trial and error many times to get the tension correct to retract the pull cord and it often slips off the cord spool under tension. The cord is not intended for DIY repair. Some of these models come with the option of using a portable electric drill to crank them up; its $15 at Sears... much less costly than $140 for a new pull cord + labour.

Bushing is worn out. You will need to replace the shaft. Fairly inexpensive.

Troy bilt pull cord wont retract

Recoil spring is broken or slipped out of retention slot. Coil needs to be retentioned or replaced. Unless you have done this before I recommend taking to pro. This is easy job if you have the jig but almost impossible if you don't.

Pull Cord Will Only Pull Out 3-4 Inches Then Sticks

Take it apart as you did before. Look for whatever it is binding. Did you rewind the rope so there is a good amount of tension? If you didn't, then do that . Good luck, Lee

I have a Troy Bilt TBP6040 XP 4 cycle weed eater with the spring assist starting. The pull cord broke and I am trying to replace it but I can't seem to get the cord to go all the way back in. I need help....

I just had this same issue. I found out that you have to take the cord out of the handle then put the spool in. You then rotate the spool back in and align the spool with the spring and fish out the cord which will put a small amout of tension on it. You keep the tension on it and put the handle back on.
