Pool heater cabinet gets so hot it burned the wires

I have a hayward h250 heater. the pool water temp was 80 but the heater was so hot it was melting wires and melting the labels on the cabinet

    Thanks for your input. Before start up this year i took the burners out and cleaned them and cleaned everything but the heat exchanger. the flames are strong and blue. The front of the heater box gets way too hot

That condition is from rollout of the burner flames. Check the underside of the heater top for a buildup of debris. Clean it if necessary. You may notice your heat echanger looks like a BBQ pit. If so it is sooted over and needs to be thoughouly cleaned before further use.

If you find this condition, you should also look at your burner tubes once the exchanger is cleaned and the heater is operating. Be sure the flames are nice and blue and 3 or 4 inches tall. If they are not, and especially if they are mostly yellow/orange, you need to do some more inspecting for what is messing up your combustion, which would have led to the soot.

Finally, if none of the previously mentioned conditions exist, consider wind pressure over the top of the heater. In windy areas and in certain installation conditions, you may needa high wind stack to provide positive drafting of exaust gas.

    Have the temp limit switches been bypassed? They are mounted on the wall behind the front panel, about in the center? Is there a roll out sensor along the bottom (it would look like the same type of switch as the limits on the wall)? When you removed the exchanger and cleaned it, did you notice the condition of the fire tile inside? Finally, once you cleaned the exchanger, could you see clearly through the fins?



    It has to be something forcing the gases/heat to back up or damaged fire tile. It would concern me that the limits are not tripping before the wires are burned. If all the above are in good condition, about the only other option would be to install a wind stack.
