If the brushes are stuck on your Hitachi c10FSH miter saw after you remove the set screws with a allen wrench, what I did was pull on the spring it will eventually break off or the brush will come out. If the spring breaks get a small screw driver with a fine point and try to break the brushes up,tap lightly as you do not want to damage the armature below, then get a vacuum and suck the pieces out , pick out the remaining pieces until every piece of the old brush is removed. By spinning the motor and looking into the hole where the brush goes into you can see if all the pieces have been removed. What happened is that you waited too long before servicing the brushes and they wore flat and got stuck inside, otherwise they should come out easily.

SOURCE: how do i remove (and replace) the carbon brushes

After removing the black brush caps, take compressed air and blow any debris out. Next take a pair of needle nose pliers and gently pull the brush,,, ( you can use a moderate force). If it does not pull out you may need to remove the black vent cover adjacent and use a tiny screwdriver between the brush and the armature, as there may be a slight burr on the brush. Good Luck.

How to repair a Challenge Circular Saw

Brushes are very easy to replace, but it sounds more likely that your motor has burnt out. Try brushes first if you have already ordered them though. There are two types of brush fittings on saws.
1] There should be a couple of small removable caps at the back end of the motor, on opposing sides. Just unscrew them and you should see the brass contact plate of the brush. Hook the brush out, fit the new one and refit the cap. Now repeat on the other side.
2] The vent cover at the back of the motor should be held on with a couple of screw. Remove the screws and the cover. You should see a brush on either side of the motor, probably in some sort of removable holder. Just manoeuvre the holder so that you can slide the brush out and replace with a new one. The brush may be connected with a spade connector or something similar to either the field coil or the brush older.
When you run the machine after this, have a look in the vents at the same end of the motor and you should see slight to moderate sparking. This is normal, especially with new brushes. If you see thicker, brighter sparking from one of the brushes, this indicates that the field coil is breaking down. If the sparking is bright and running around the whole back of the motor, and you are getting a sparking/raspy noise, then I am afraid your armature is breaking down. Either of these faults will cause your brushes to wear very quickly, if the whole motor doesn't completely fail in the process, and I would recommend having the machine checked by a professional repair agent.

How to replace brushes when they will not come out normally?

I had the same issue. Turns out the brushes were fused into the brush mounts. I pulled on the copper end cap and wire only to break it off at the carbon brush end. I had to pull the motor out of the housing (stator) to expose the brushes. I then used a tool to push the carbon brushes back in and out of the brush mount assembly. You could also push from the outside in, just make sure you get all the carbon pieces and use a tool that won't put scratches in your brush housings. My brushes where well over 1/2 inch long....but they were just fused into the assembly, so the spring wasn't pushing it properly against the commutator, which I am guessing was the reason my saw just stopped in mid use....I had ripped a straight line in a board and stopped for a few seconds to reposition the saw only to find it no longer worked.

Replace brushes

In the middle of the housing set on both sides, there is a cap cover you have to pry off with a small screwdriver to get to the brush caps. Screw the brush caps off and remove the brushes (PN CB-430). If the brushes are stuck, pull on them until they come out. If the brush contacts/wires break off, you'll have to remove the armature and push the brushes through the brush holders. If the brush holders are damaged, replace the end bell, PN638448-2.

How to open the Dremel 4000 black brush cap (without slot) ?

I just encountered the same challenge

I opened the 5 x T15 torx screws, pulled the tool very slowly apart and the black caps poped out together with springs and brushes (whats left of them).
My advice is not to try and pry them out as they will break. The inner "ring" is way too big to pop out without being damaged.

After the tool is opened, you can replace the brushes and carefully position all back and while holding both of the caps on the springs, close the tool and screw it back together.

Hope it helps

How to change brushes

Either side of the body are two round plastic caps with a slot in under these are a spring attached to the brush, what you need to do is unscrew the cap with a small screwdriver or the end of the collet nut spanner, and withdraw the spring and carbon brush, check the length of the brush and replace if worn down, replace the brush cap and run the tool without load for five minutes to bed the new brushes in. (if the brushes are ok make sure you replace them in the same orientation as removed).

You do not need to remove the end cap.Pull off the brush leads, and ease out the terminal ends of brushes with a pair of taper nose pliers..pull the old brushes out, take note of which way the shamfored end of the brushes are facing in the holder.
Push new brushes into holder and compress the springs as you are pushing them down, locate terminal ends into slots of brush holder.
This should help you with your problem.
Good luck.
Thankyou.

Regarding the brushes not turning:

Your filter may need to be cleaned. It is located behind your brushes. With your tanks removed and the cleaner unplugged; tilt your cleaner back. The filter screen located behind your brushes can be removed by squeezing the sides of the filter and lifting and pulling toward you. Clean and replace.

It would be difficult for me to advise you any further without seeing exactly what you have done.

Hi Dave.

Ok you need to lift belt end of roller up, so that you get the roller straight then lower roller down so that both ends go in at same time down.

Use a large flat screwdriver to help lever roller up from belt end & watch your fingers (Ouch).
