Did you dress the brushes to the contour of the commutator?

You wrap the commutator with fine sandpaper and rotate under the brushes till the curve conforms.

If this does not reduce the arcing, then you may have an armature with a bad winding.

The local hardware store has brushes in all different sizes in a box, next to the switches, fuses, plugs, cords, tool type stuff. They are standard sizes, should be able to find them no problem. Hope this helps.

SOURCE: 9040 belt sander keeps burning out the carbon brushes

If you are burning or wearing out brushes within days, you may have a problem with the commutator on the armature. The copper ring where the brushes make contact had to be absolutely smooth. If it is pitted or one of the contacts is bent upwards, it will eat brushes as fast as you are indicating. If it is dirty or pitted it may be repairable on a lathe with an armature resurfacing stone. If one or more of the contacts are damaged or bent you will have to replace the armature, they are very rarely repairable.

You will need to take the right hand cover off of the tool, You might be able to access the brushed by removing the smaller motor cover. The design changed several times on this sander. I have included an image showing the brush locations..

How to clean a clogged belt sander


I assume you mean you want to clean the belt itself? You can use a rubber stick made for this. It looks and smells like a giant pencil eraser, about 1 inch square and about 10 inches long. However, if the belt is clogged with melted paint, that won't do much - but a stiff wire brush works OK. If the wire brush doesn't work, get a new belt. You can avoid the melted paint buildup (or at least reduce it) if you keep the sander moving rapidly over the surface, and use a good quality scraper to remove as much paint as possible before sanding.

Ihave replaced the brushes on my 9404 belt sander and it is running as if it still needs the brushes changing. Any ideaS?


If there is excess sparking from the brushes then the armature is shorted. Also a bad field can make a tool run slow.

The belt on the sander doesn't turn. The sander has power when plugged in and the motor runs when you press the button. But the Belt and track don't turn.


Likely the gear belt that drives the drive rollaer has failed. Either it is totally gone or the teeth in a spot have been destroyed and the motor is just spinning the sprocket in the belt. The belt is about 1/2 inch wide and is covered by a belt guard.

Porter cable sander lost power.


Similar problem with my 7500 2x18" belt sander. Replaced the brushes today (didn;t look bad{ had sander 3 months to sand pistol grips. Sparks were flying from motor so replaced the brushes. Skil runs very slugis like its booging down, I think the only other possible solution is new bearings for me and perhaps you..

the armature could be the problem, when you replace them do you notice a lot of arcing around the commutator, it might be bad or just need to have the surface cleaned. let me know.

You're plugged in to a dead outlet, OR the rotor brushes are not in contact with the rotor, OR the power cord is partially severed,
