To resolve this behavior, change the SMTP server for your e-mail account to use the MSN SMTP server. To do this:
1.In Outlook Express, click Accounts on the Tools menu.
2.Click the Mail tab, select the account that you want to change, and then click the Properties button.
3.Click the Servers tab.
4.Under Server Information, delete the entry that is in the Outgoing mail (SMTP) box, and then type smtp.email.msn.com.
5.Under Outgoing Mail Server, click to select the My server requires authentication check box, and then click the Settings button.
6.Under Logon Information, click Log on using.
7.In the Account name box, type you MSN Member ID (everything before the at sign (@) of you MSN e-mail address).
8.In the Password box, type your MSN account password
9.Click to select the Log on using Secure PasswordAuthentication check box.
10.Click OK to close the Outgoing Mail Server dialog box.
11.Click OK to close the <Mail Account> Properties dialog box.
12.Click Close.

If you are using email like OutlookExpress, or Windows Mail, you may have linked to multiple email address' . So when you hit Send / Recive, its checking 2 or more email adds.. If so, one of them is not setup correctly for the Outgoing server. When you create a new email, it uses your default main email address, which is apparently setup correctly. When you reply to a mail which came in on the "other" account the outgoing server setup is wrong, resulting in the message you recieve.
You should go over the server setting for each account other than your default email account.

Open Outlook Express --> Click on Tools --> Click on Accounts

Click on Mail --> Click on Add -- Click on Mail

Fill - Display Name: e.g. A K Sharma

Click on Next --> Fill - E-mail address: e.g. [email protected]

Click on Next --> Select My Incoming Mail Server is a POP3 Server

it shouldn't have anything to do with the router, the ports for emails are automatically opened and allowed by windows, assuming you are using outlook or similair you should not have been able to send emails using another connection as you would have to change the smtp settings to send mail through the connection server, in this case if you have a internet security programme you may find it is checking outgoing mail for viruses and sometimes they get put in your outbox and never sent, if this is the cas dissable scan outgoing email in your security software.
If you are sending mail through your online mailing web page eg. hotmail then there is a problem with the e mail you are sending perhaps too large a file or a file that requires you to zip it for security reasons.
