Need a diagram on the clutch pedal springs assembly, was disassembled befor the vehicle came to our workshop, so not sure hoe the round high tension spring fits at the clutch pedal bracket

  • This videocovers replacing the spring pulley, the step chain and the drive hub assembly on the Stairmaster steppers
  • Tools needed:
    • Snap Ring Pliers
    • Tip Kit for Snap Ring Pliers
    • Socket Wrench
    • 7/16" Socket
    • 7/16" Wrench
    • Needle Nose or Standard Pliers
    • Safety Goggles
  • Begin by disconnecting the spring
  • Do this by pulling up on the spring and unhooking the spring from the frame post
  • Next, using the snap ring pliers and proper tips, remove the snap ring from the spring pulley shaft
    **Important: Be sure to wear safety goggles when working with snap rings**
  • Remove and inspect the spring pulley for any flat spots replacing the pulley if necessary
    • Flat spots develop over time and can result in roughness in the pedals
  • On the side that the pulley was just removed, slowly press the pedal down
  • Remove the step chain retainer brackets (if equipped) using the 7/16" wrench, 7/16" socket and socket wrench
  • Once the retainer bracket is removed, the spring can be lifted up over the drive sprocket and disconnected from the chain
    • The spring is opened at one end to allow for maneuvering over the link
  • Using the standard or needle nose pliers, remove the master link attaching the step chain to the pedal arm
    • Place one jaw of the pliers against the open end of the clip (if installed correctly, the open end of the clip is opposite the direction of chain travel) and the other jaw of the pliers against the far side of the nearest rivet coming through the keeper link; and squeeze pliers together
    • This should pop the clip free allowing you to remove it from the master link
    • Next remove the link bar
    • Finally remove the master link disconnecting the chain from the pedal arm
  • Inspect the new step chain making sure all the chain links flex
    • Manufacturer recommends lubricating the step chain with 30W motor oil using a clean rag to remove any excess
  • Attach the new step chain to the pedal arm reversing the steps taken to disconnect the chain
  • Relieve tension on the opposite spring by lifting up on the spring and unhooking it from the frame post
  • Slowly press the pedal down
  • Feed the spring around the pulley and lift the chain up over the sprocket to move it out of the way
  • Disconnect the remaining two bolts from the drive hub assembly
  • Lift the drive chain over the sprocket and pull the drive hub from the frame
    • As the drive hub assembly starts to develop problems, you may feel clicking, hear some grinding sounds, or a pedal may stick in one position (which usually happens on one side); All of which are indicators of a worn drive hub assembly
    • The drive hub can be replaced as a complete unit
      • The drive hub consists of (3) sprockets
        • Two one way clutch sprockets that drive in one direction and slip in the opposite direction which are for the step chains
        • A larger sprocket that spins either direction and is for the drive chain
    • An inspection of the drive hub can help determine need for replacement
          • If either of the one way clutch sprockets slip in both directions, they need replaced
          • If there is a catch in any of the sprockets in any position, then it likely needs replaced
  • Reinstall the drive hub the same way it was removed
  • Slip the drive chain over the drive sprocket before mounting the hub assembly to the frame
    • The drive hub assembly on the SC916 stepper only has 4 bolt positions. The drive hub assembly on the 4400 and 4600 steppers has bolt holes all around the hub allowing the hub to be rotated for chain tension adjustment. The SC916 stepper has a preset tension and the adjustment is no longer necessary
  • Once the drive hub is bolted to the frame, reinstall the step chains on each side
  • Place the free end of the step chain (opposite the pedal arm connection) up over the step chain sprocket
  • Lift up on the pedal and pull down on the step chain
  • Place a hand on the sprocket keeping the step chain from feeding back and allowing the pedal to drop
  • Grab the spring with your opposite hand and join the spring to the step chain
  • Once the spring is attached to the chain, press the pedal down again
  • Reinstall the spring pulley and the snap ring onto the pulley shaft
  • Lift up on the pedal and pull the spring to route through the pulley, hooking the spring onto its frame post
  • Repeat these steps to attach the step chain and spring on the opposite side
  • Reinstall the step chain brackets (if equipped) making sure all bolts face the same direction
  • This concludes the video demonstration of replacing the drive hub, spring pulley and chains on the Stairmaster steppers

Stairmaster Stepper Drive Hub Assembly Replacement
  1. Remove the side covers.
  2. Remove the step chain retainers.
  3. Supposrt the pedal arm. Unhook the pedal arm return spring from the spring hanger. Lift the step chain up and off the clutch sprocket and lower the pedal arm to the floor. Repeat on the other side.
  4. Remove the snap ring from the left end of the drive shaft. WARNING: To reduce the risk of eye injury, wear eye protection when removing snap rings.
  5. Remove the drive chain.
  6. Remove the sprocket and other small parts from the left side of the hub assembly.
  7. Slide the drive shaft to the right, out of the hub assembly. If you remove the right-hand clutch sprocket form the drive shaft, do not confuse it with the left-hand clutch sprocket.
  8. Loosen and remove the two remaining bolts and nuts that hold the hub assembly to the frame. Remove the hub assembly.
  9. Inspect the drive shaft, bushings, thrust washers, and clutch sprockets for excessive wear or pitting. Replace any worn components.
  10. To reinstall the hub assembly, carefull reverse the disassembly procedures. Be sure that the right- and left-hand clutch sprockets are positioned correctly; the wide shoulder of the sprocket should be facing away from the hub on both sides.
  11. Chain Tension. The drive shaft is mounted in an eccentric hub. Rotate the hub so the marked hole is in the 12 o'clock posistion, lining up four holes in th hub with the four holes in the frame. Use this hub position when reinstalling the drive chain since the distance between the drive and the transmission shafts is at a minimum. The hub is in the proper position when the drive chain has a total of 1" to 1-1/2" of play, up and down, at the slackest point in the chain. If it is necessary to increase the tension or tighten the chain, rotate the hub counter clockwise until the chain has proper tension.
  12. Reinstall the covers.

Drum brakes are assembled under spring tension. Your particular setup isn't too difficult from the billions of other drum brake systems in millions of other vehicles. So if you can't find a workshop manual to help you, any old diagram of a drum brake should be close enough to give you an idea.

How to disassemble


The entire tension assembly will come out intact. There should be a screw (usually about 8-9 oclock) that holds the unit in place. Loosen it and pull assembly out. There will be another screw that holds the big round part (that was back in the machine before removing). Loosen and slide off, then remove and replace spring. Make sure when you install that its not in too far that it keeps your tension discs open all the time or you won't be able to adjust the tensions.

Have you checked the pedal spring?
Most cars but not all have a pedal hanger spring, this keeps the pedal up and off the floor even if not connected to anything.
These springs do break and when they do the symptoms you report are the outcome.
If you get on the floor and look up at your pedal hangers, and with your free hand check the pedal operation/swing. If your vehicle has this spring you will see it as you look up, if the spring is broken it is a simple job to replace it.

Clutch assembly lost tension on clutch pedal are there any springs or fluids that need to be replaced?


Does the clutch still work and the car shift? You might have to replace the clutch master and slave cylinders...some of these also have a ratchet adjuster for the pedal.. you could look at this too.

  1. Disconnect the negative battery cable.
  2. If equipped with a cable clutch (1982-84 vehicles), disconnect the cable at the clutch release lever and transaxle, as outlined earlier in this section.
  3. For 1985-94 vehicles remove the sound insulator from inside the vehicle. Disconnect the clutch master cylinder pushrod from the clutch pedal.

  1. Remove the transaxle, as outlined earlier in this section.
  2. Mark the pressure plate assembly and the flywheel so that they can be assembled in the same position. They were balanced as an assembly at the factory.
  3. Loosen the attaching bolts one turn at a time until spring tension is relieved.
  4. Support the pressure plate and remove the bolts. Remove the pressure plate and clutch disc. Do not disassemble the pressure plate assembly; replace it if defective.
  5. Inspect the flywheel, clutch disc, pressure plate, throwout bearing and the clutch fork and pivot shaft assembly for wear. Replace the parts as required. If the flywheel shows any signs of overheating, or if it is badly grooved or scored, it should be refaced or replaced.

To install:
  1. Clean the pressure plate and flywheel mating surfaces thoroughly.
  2. Position the clutch disc and pressure plate into the installed position, and support with a dummy shaft or clutch aligning tool, tool J 29074 or equivalent. The clutch plate is assembled with the damper springs offset toward the transaxle. One side of the factory supplied clutch disc is stamped "Flywheel Side".
  3. Install the pressure plate-to-flywheel bolts. Tighten them in the sequence shown in the accompanying figure, as follows:
    1. Tighten bolts 1,2,3, then 4,5,6 in the sequence shown to 12 ft. lbs. (16 Nm).
    2. Tighten bolts 1,2,3, then 4,5,6 in the sequence shown to 15-22 ft. lbs. (22-30 Nm) plus an additional 30° turn.
    3. Remove the clutch alignment tool.

  4. Lubricate the outside groove and the inside recess of the release bearing with high temperature grease. Wipe off any excess. Install the release bearing.
  5. Install the transaxle, as outlined earlier in this section.



WARNING When adjusting the cruise control switch, do NOT exert an upward force on the clutch pedal pad of more than 20 lbs. (89 N) or damage to the master cylinder pushrod retaining ring may result.

  1. For 1985-94 vehicles, attach the clutch master cylinder pushrod to the clutch pedal and secure with the retaining clip. If equipped with cruise control, check the switch adjustment at the clutch pedal bracket. Install the sound insulator.
  2. If equipped with a cable clutch, attach the clutch cable at the transaxle and clutch release lever. Check the clutch operation by lifting the clutch pedal up to allow the mechanism to adjust the cable length. Depress the pedal slowly a few times to set the pawl into mesh with the quandrant teeth.


ADJUSTMENTS


All 1982-84 models have a self-adjusting clutch mechanism located on the clutch pedal, eliminating the need for periodic free play adjustments. The self-adjusting mechanism should be inspected periodically as follows:
  1. Depress the clutch pedal and look for the pawl on the self-adjusting mechanism to firmly engage the teeth on the ratchet.
  2. Release the clutch. The pawl should be lifted off of the teeth by the metal stop on the bracket.

On 1985 and later models, the hydraulic clutch system provides automatic clutch adjustment. No adjustment of clutch linkage or pedal position is required.

Supercede:
This bulletin is being revised to add model years. Please discard Corporate Bulletin Number 01-07-31-002A (Section 07 - Transmission/Transaxle). This bulletin is being issued to inform dealers of an improved procedure to aid in the ease of bleeding the clutch hydraulic system for the above listed vehicles. This procedure can be used anytime air is introduced into the hydraulic system. Following this procedure may also reduce the number of unnecessary parts replaced for low clutch pedal reserve and high shift effort.
Verify that all the lines and fittings are dry and secure.
Clean the dirt and grease from the reservoir cap in order to ensure that no foreign substances enter the system.
Remove the reservoir cap.
Fill the reservoir to the proper level with the required fluid.
Attach the J 43485 (Adapter) to the J 35555 (Mity Vac), or equivalent.
Brake fluid will deteriorate the rubber on J 43485. Use a clean shop cloth to wipe away the fluid after each use.
Place and hold the adapter on the reservoir filler neck to ensure a tight fit. In some cases, the adapter will fit into the reservoir opening.
Apply a vacuum of 51-68 kPa (15-20 hg) and remove the adapter.
Refill the reservoir to the proper level.
Repeat Steps 6 and 7.
If needed, refill the reservoir and continue to pull a vacuum until no more bubbles can be seen in the reservoir or until the fluid level no longer drops.
The vehicle will move if started in gear before the Actuator Cylinder is refilled and operational. Start the vehicle the first time in neutral to help prevent personal injury from vehicle movement and see if the transmission will shift easily into gear.
Pump the clutch pedal until firm (to refill actuator cylinder).
Add additional fluid if needed.
Test drive vehicle to ensure proper operation.


NOTE: The principal parts of the clutch system are the driving members, the driven member, and the hydraulic system. The clutch housing is part of the manual transaxle assembly.

Driving Members
The driving members consist of two flat surfaces machined to a smooth finish. One of these is the rear face of the engine flywheel, and the other is the front face of the clutch cover assembly.

Driven Members
The driven member is the clutch disc. The clutch disc is splined to the input shaft. The clutch disc slides on the splines to provide clutch disengagement and engagement.

The clutch disc is held in contact between the flywheel and the clutch cover assembly by the pressure of a diaphragm spring in the clutch cover assembly.

Hydraulic System
The clutch release system consists of a clutch master cylinder, remote reservoir, tubing and an clutch actuator cylinder assembly. The clutch master cylinder is mounted to the front of the dash and is controlled by a pushrod connected to the clutch pedal. The clutch actuator cylinder assembly is mounted inside the clutch housing. Tubing connects the clutch master cylinder to the clutch actuator cylinder assembly.
