Hypertherm plasma cutter making weird air sound from inside unit

I have a hypertherm powermax 380 plasma cutter and when I turn it on it makes a weird blowing air sound from inside the unit. It sounds like air is leaking from someplace inside the machine. The unit fires ok and would work ok, but the air bleeding, (this is what I think it is doing), prevents the air compressor from being able to keep up with the air loss. It has not done made this sound before, or had this air loss problem before. I just got it back from getting worked on for a different weird air sound it had been making which I think was due to the psi being cranked too high on the compressor, because the guys at the shop couldn't find anything wrong with it and said it was working just fine. But, when I went to use it, this weird air leak sound. Any ideas?

Open the cover (only after a day of not being plugged in).
Check the airline that comes in through the back of the case.
The air line has either fallen off or has a hole in it.

If you are a technician and don't mind working with thousands of volts of electricity that is inside the case, then and only then can you plug it in. Safety First. Rember the voltages inside this unit are lethal. It will not give you a second chance.

If you feel you are qualified, then plug it in and start it up, use it as normal, while at first watching from a 2 meter distance, you may immediately see and/or hear where the noise is comming from.

DO NOT under any circumstances put your hand or hands inside the box while it is live.

Try running a WOODEN stick (at least a foot long) along the length of the airline inside the case and around the valve as it enters the case. The sound should change in pitch when you find it.

If you think you have found it, DO NOT touch anything inside, until you have both DSCONNECTED THE UNIT from the power source and WAIT ONE DAY before putting hands inside the unit. Any storred or residual energy will have discharged by this time, making it safe to work on. Safety first. The voltages inside are lethal. This aplies to all Plasma Cutters. Good luck.

I just had this problem with mine yesterday. I found the air was coming out of the tiny hose at the bottom of the air filter which is situated right at the back of the case where the airline enters the unit. It you lift the unit up and stick your fingers below, you can feel the air coming out. I took my airfilter off and put it back together and it stopped making the sound, so I'm not really sure what was wrong. I'm still looking for the root cause. I thought it might have been too high of an inlet pressure, but I doubt it since my compressor will only output 125 psi max and the filter has 160 psi max stamped right on it. But I suppose it could be an internal regulator set at 120 psi. But I've never had the air leak previously and it's always been used with my only compressor.

    I just called Hypertherm support 1-800-643-9878 to ask them about this, and they said that the air filter has an autodrain function if it gets a little water in it, that it will automatically drain. However, if it continues to leak there's a little rubber disk inside the air filter that needs to seat properly. When I dismantled my air filter and reinstalled it I must have fixed the poorly seating disk.

you might have a bad relay on your circuit board. They arc and spot weld themselves at times (nothing a sharp hit can't fix) Replace the relay with a higher quality one if you can.

Has cup fault


Check connections on holder and at the main unit. blow out the unit with air to eliminate conductive dust as being a problem. Also make sure cup seating area is clean.

I have a Powermax 380 and it will not cut even with new consumables and filter.


Hypertherm is tight with their dcoumentation. they hide the old stuff quite well. and the hotlinks are just to the catalog to get you upgrade and buy more of their product.

Right off hand without documentation, I would still open it up and take a look at the inverter portion of the unit first. If it has been used a great deal, there is a good chance the capacitors of the inverter or the power supply section feeding it have failed. If it was used longer than the duty cycle suggested, this could easily happen which would also raise the question of the coondition of the inverter transformer and the main power transformer and would mean serious time with a test meter. With that said though It is likely not a huge a problem that is causing it to not work, it is likely just a handful of parts- it just takes a little time to find them.

Check the air pressure and make sure it is above the operating pressure the clicking noise is a Relay that turns on the air and the High Voltage to the tip.

Spectrum 2050 plasma cutter . Cutter blows air and stops when trigger is pulled no pilot arc or any cutting when trig is released air flows again and stop after 10 sec new tips was working the day...


Check compressed air pressure is in limits otherwise unit will cut out. Try adjusting the pressure up. also make sure the supply pressure is correct as it may not be your plasma cutter at fault.

My Hobart 250 airforce doesn't start


On the main circuit board for the power supply, there is usually a thermal fuse installed, its a sealed unit and is not servicible, look for a black epoxied case,approx 3/8x3/4 long, with 2 leads coming out of it. Inside is a set of bi-metal contact points which serves as an over voltage/over current protection. These contacts deform/corode over time and it sounds like there not contacting properly. As soon as you try to load the machine, the current passing through this high resistance heats these contacts up, and shuts off power to the unit. I am not familiar with the guts of a hypertherm, but have extensive experiance repairing inverter based plasma cutting equipment, and i have encountered this before. I assume hypertherm must have some equivelent to this thermal switch inside the power supply.....Good luck..

I HAVE A HYPERTHERM POWERMAX 1250, AND IN THE MIDDLE OF THE CUT, IT WILL SHUT OFF, WHAT IS CAUSING MY TORCH TO SHUT OFF DURING A CUT.


Air pressure is probably falling off. This can be caused by several things. The compressor that is too small to keep up is usually no.1. the 1250 is a large unit amd requires a sizeable air source. A way to test would be to connect a compressed air bottle from a welders supply.

Need to switch 3 phase to single phase


An electrician can provide you with a TRANSFORMER that has a single phase primary and 3-phase secondary. The secondary would connect to your Plasma Cutter. He may be able to find you a used one. Ask him what you need for the size of your Cutter, and you may be able to find it on Ebay.

sounds like the torch tip is not tight.with a hypertherm you have to turn of the machine to reset .
