I haven't the faintest idea what you are referring to so obviously I can't picture the problem.

The big question is, are the bolts snapping because of excess tension or being cut through by too much shear force?

A careful examination of the broken bolts should provide the answer.

Generally the amount of shear force a bolt can withstand is minimal so in any assembly where shear forces are a problem, the designer will specify the size, type and number of bolts to provide sufficient clamping force so the friction between the two components is so high the bolts aren't subjected to a shear force, only to tension. In this case if the bolts shear it will be because of poor design, because the mating surfaces are no longer flat enough to provide the friction to keep them stable or because the clamping force is insufficient due to incorrect bolts being used or insufficient tightening of the bolts.

In any high stress design the designer might specify extra-high tensile bolts, or bolts of a special diameter shank so the bolts also act as interference dowels when assembled so fitting the wrong bolts can be a big problem. Using setscrews instead of bolts is doomed to failure from the start with a high-stess design.
If there is any heat around sometimes bolts can expand lengthwise more than the material they are clamping and in that case the components might be dowelled in addition to bolts or hih expansion washers used under the bolt heads.

I suggest you begin by checking on the original specification and analysing how the joint is supposed to work, the forces it is subjected to and what goes wrong. Then the answer to your question will be clearer and easier to find.

1) do NOT tighten nuts as you assemble. Loosely finger tighten to keep bolts in place during assembly.
Tools: adjustable wrench, ratchet, quick release clamp, linesman pliers.
2) think about a zipper closure, start at one extreme end point and work top side bolt hole, bottom side bolt hole, next bottom bolt hole, middle bottom bolt hole, etc. I suspect the factory measurements are slightly off, so the holes are not aligned perfectly. Using the clamp to slightly bend the metal helps align the first outer bolt hole and gets the rest of the holes lined up.
3) can be done as a 1 person job, I suggest having an extra set of hands for holding carriage bolt heads still while tightening. Also for lifting, extra set of eyes to ensure cage parts are aligned correctly, and helping you keep your patience.
4) place entire assembly on the trailer hitch, test you rear gate/ door movement, and spacing in the garage.
5) if you decide you would like to keep the device, go ahead and finish tightening the bolts with wrenches, opening and closing the cage as needed, to keep carriage bolts in place. (This is where extra set of hands will help out again.)

i just finished assembling this myself and had to draw on 20 yeas of experience with assembling poorly aligned objects. I had to walk away once or twice to calm down before I stripped or bent one of the bolts.

I could not not find any helpful hints on any sites or YouTube channels. I hope you find this helpful with your assembly project.

Hi Fip, Sounds as if the selector body has been moved out of adjustment and is no longer lining up. There should be an alignment hole through which you can fit a Philips (star screw driver) through an realign. Get a pair of goggles and put them...Take a flash light and then get under the vehicle. Locate the switch selector assembly and look carefully for the holes in the levers and the gearbox body. Loosen the fixing bolt and then slide the screw driver through, getting them all aligned with the one drilled into the box. Once done the selectors will be set. Tighten the locking bolt and it should be good to go. Regards John

Fan relay is located under pass headlight. Remove light assembly, use 2 1/2 " hole saw to drill hole in plastic housing ,3"from back wall, 3'' from left side.This will put you right over relay. Unscrew two bolts,replace. Relay was $40.... dealer wanted$350 to remove front bumper to replace it.

Changing spark plugs 4cy engine ,location of the spark plugs


In the 2.2 they are under the top coil assembly,
which is a long plastic peice with the igniton module on the right end with wiring connector hooked in it.
take the 4 10mm bolts loose from the top and the 10mm bolt holding the cable on the right side of the engine head and carefully unplug the wiring connector on the module. this will let you lift the coils assembly
out after removing the 4 bolts. the coil assembly is pressed into the rubbers which will need to be pulled out after coil assembly removal. the spark plugs will be in the holes. Use a 6 inch 3/8 drive extesion with 5/8 inch spark plug socket. after loosening the spark
plugs if they don't come out with the socket use a stick mechanics magnet to remove, it will pull on the metal on the end of the spark plug while you gently
pull them up. this will save you time if they drop into
the hole. make sure they are completely loose.
when you put he new sparks plugs in after gaping them to specs put the long rubber in each hole,
push with your thumb smartly to seat on the plug,
you will feel a slight click, then put the coil assembly
on and push smartly not to crack it then keep it level as you put the 10mm bolts in. put all the bolts in a few turns before tightening them one at a time.

Headlamp assembly removal and installation


You have to basically remove the bumper cover in order to do this.
You will need a 10mm socket with a couple extensions and a phillips screwdriver.
First remove the plastic shield inside the wheel well using the phillips screwdriver.
There are 3 10mm bolts that have to be removed the attach the bumper cover to the fender. The first one is just inside the newly uncovered hole. For the other 2 you will need the extensions. They are located all the way back in the hole beside the headlight assembly. If you look in with a flashlight You will see 3 bolts down in there. One of them will have a 1/2 inch spacer on it. Do not worry about this bolt, it holds the header panel on. The other 2 bolts are the ones you need to remove. Once this is done, if you need to remove the bolts under the hood that hold the bumper cover on the header panel. You should now have adequate movement to move the bumper cover out of the way of the 3 10mm bolts on the headlight assembly that were blocked.
