I just had the same problem. We have several of these in our office, but switching toner cartridges made no difference. Then I saw this site: http://www.oasis-imaging.com/images/pdf/cart_inst/TN580.pdf

I did steps 14-16, which takes 5-10 minutes. I put the toner back in the printer, turned it on, and it works perfectly now. Give that a try!

How to Change a Toner Cart in a Brother HL 2040

The Brother HL 2040 laser printer has a toner cartridge that supplies toner to the drum assembly so that the printer can print properly. When the LED on the front of the printer indicates you are low on toner, you will need to replace the toner cartridge to maintain good print quality. Fortunately, the toner cartridge can be replaced without any special tools.

Instructions
Things You'll Need:

* Replacement toner cartridge (part number TN350 or TN360)
* Paper towel or scrap paper

Grasp the front cover of the printer and pull it toward you to open the toner door. Reach into the printer and grab the combined toner cartridge/drum assembly. Lift up slightly and pull it out of the front of the printer.

Place the cartridge and drum on a paper towel, spare sheet of paper, rag or other surface that can get dirty. Loose toner particles may spill from the cartridge.

Press the blue locking lever on the cartridge/drum unit to unlock the toner cartridge from the drum. Lift the toner cartridge up and away from the drum unit. Dispose of the old toner cartridge in accordance with your local regulations. Seal it in a plastic bag to keep loose toner from spilling.

Gently shake your new toner cartridge back and forth a few times to distribute the toner evenly across the width of the cartridge. Remove the plastic protective cover from the bottom of the cartridge.

Place the new toner cartridge onto the drum unit and press it down gently until it locks into place. The blue locking lever will automatically click into place. Verify that the toner cartridge is securely connected to the drum.

Locate the corona wire cleaner tab at the front of the drum unit. Slide it back and forth several times to improve the print quality of the drum. Set the tab back in the home position when finished.

Slide the combined toner cartridge/drum unit back into the printer and close the front cover.

Hope it helps...

Troubleshooting Toner Leakage Problems

The primary indicator of a toner leak is loose toner particles on the finished document or light prints after replacing the toner cartridge. A few simple steps can be taken to determine the cause of the leak and even repair it temporarily. The simplest explanation is that the cartridge is not properly inserted. Remove and reinsert the cartridge first before proceeding further. The most common cause of a leak is a broken piece of plastic on the cartridge itself. To check for this ailment remove the toner cartridge as you would if replacing it. Spread old newspapers or some rags over a table or counter to prevent a lot of clean up. Gently and slowly rotate the toner cartridge above the rags and look for loose toner falling. It will move similar to light snow falling. It may be tempting to use tape to cover the leak, resist this at all costs. If the leak is miniature use a small bit of clear or black nail polish. It will act like an epoxy resin but is light weight and thin when it dries. Should the hole be a bit large use a small short screw and then glaze it with the nail polish. If the leak cannot be found using the fore mentioned method a seal leak is probably the culprit. A larger leak, such as one located in the seal of the cartridge itself, will need to be replaced. It is much more difficult to find the leak in the seal than a hole in the plastic casing. The seal is under pressure in the laser printer and when removed the leak may not present itself as the seal is at its fullest shape outside of the unit. The only choice left is to replace the cartridge entirely.

unfortunately the drum within the cartridge has reached end of life so changing to a new drum cartridge would resolve this issue.

Hp laser 4500 says toner is low or out even after new cartridge

There is a toner sensor in this printer that shoots a beam of light through the toner cartridge. As long as the toner is full and blocks the light, it sees it as being full. If it were the sensor, it would tell you this for all the toners, though. The printer also calculates how much toner may have been used and gives warnings based on that. It could be that this isn't getting reset after you change toner. You can reset the toner gage by going into the reset menu and selecting "New xxxx cartridge" and changing it to YES.

Getting LCD Error: Toner not set Insert Toner

Sometimes what causes the problem is the black cartridge guide on the inside rear of the machine. It comes loose and so when you put your cartridge in it does not line up with the contacts properly. The parts cannot be ordered seperately. It comes with the whole rear assembly. The part # for it is HM1-0244

Error Light

The error is "toner cartridge error" you could try cleaning the contacts inside the printer (with the power off, of course). If that doesn't work you will need to try another cartridge.
