There is sealing options once you discover the hole or tear. Allow pond to drain down to it's stable level and investigate. The liner material will dictate what your repair options are. Firestone Pond Liner or Pond King EPDM liner can be best sealed with a piece of "cover" tape - a single sided heavy repair option that bonds very well. Clean with a epdm solvent first or Coleman fuel if you can't find that. The solvent makes EPDM very tacky (wear gloves) application is much like fixing a bicycle tube.

What size hole need to be dug to fit the liner?

The Koolatron Koolscapes 84 Gallon Pond Kit contains a 6x6 foot liner. The actual dimensions of the pond could be varied but you will want a 6-10 inch overlap on the bank. Basically depth x2 + width = 5ft. 2-6in. So approximately 1ft deep by 3ft. across. If you are planning on keeping koi 2ft. deep is the bare minimum 3ft. if you have freezing conditions so I wouldn't recommend it with a pond of this size.

I am stumped. I have a rather large water garden in my back yard, approx 20 x 20 and around 2 1/2ft deep. The pump pushes the water up a slight incline approx 30 yds long to the filter, and the water...

It sounds very much like a deep slow leak from your garden or in the stream bed. The pump is probably sinking do to its overall weight and vibration when it is running. I would recommend probing the area and look for pooling or mud. If it is a subduction leak it can eventually threaten structures in the area.

Leak in formed pond

It worked for one season on mine. As the crack got older it became longer and wider. Mine was due to not sinking the pond all the way into the ground which caused stress from the weight of the water causing it to crack more. The second season I used a water epoxy putty I bought at home depot in the glue dept. It is greenish blue and turns white after mixing and can be used underwater if necessary. I filled the gap and then placed the repair liner like you are showing over the top and sealed the edges with a black waterproof silicone. This also worked for a season. Now the crack is even larger and wider and nothing I am doing this year is holding! I can't seem to find one the same size and shape or I would replace it. My next attempt is going to be a plastic welding kit, but I haven't tried it yet. Good luck.

Question before purchase (existing pond)

You don't need a bulkhead if your liner is EPDM. You can use a boot that is attached with adhesive that will seal you pvc piping. I don' t see a problem with dirty water going thru the pump before the filters. for some diagrams of settling tank installations see:

You can build your own little filter by placing is in a container, like yorgart, with lid, but before you do punch holes into it no more than 1/8 inch all around. the more holes the better. this way your pump does not **** something into the chamber that will stop the propeller. I have done this and it works like a charm. Also you can use pond pots, the ones that have many slits in them.
Magnetic Drive Pond pumps can be left in the pond even if it froze. These pumps are great for weather. Once water unfreezes, pump will start again.
