Hi Brian, running your angle grinder on reduced voltage (through overloading the petrol generator) will have caused the current in the grinder to be higher than it should be. This may not be what you expect, but it is a characteristic of rotating machines, they behave differently to resistive machines such as heating elements. You have not indicated how you come to the conclusion that the windings test OK. If you have just checked with an ohm-meter and see a continuity reading, this does not eliminate the possibility that the overheating resulting from over-current has broken down the insulation (evidenced by the smell and sparks) and you have short circuited windings. The grinder will run without a suppression capacitor, it is just there to minimise interference with you neighbour's (or your wife/girlfriend/daughter's :) ) radio. Replacing the capacitor will not restore your grinder, I reckon you have killed it, in spite of the fact that running it on a healthy supply was to quickest way to cool it effectively.

It sounds like the armature is shot. When the armature goes bad you will see excess sparking from the brushes.

I have a dewalt 4 1/2", 120V angle grinder. I am breaking the thin cutting wheels when I use them very quickly or I pull out the stamped metal ring in the center of the cutoff wheel. The RPM rating...


If you are using these disks you need to apply very light pressure with the angle grinder and ensure you aren't putting any side pressure on the side of the disc.
Also imagine a line at a tangent to the disk. This should be kept at a shallow angle to the work piece to prevent the edge of the metal digging into the cutting disk.
As a rule of thumb you have the correct angle when the sparks are flying at less than 30 degrees back towards you.
Also make sure the retaining flange nut on the angle grinder is the correct way around to grip the disk, sometimes the nut has to be reversed to grip grinding discs.

Good day I have a 7" angle and my issue is sparking interior on bottom near brushes please advise to cause and solution


If it is sparking that is quite noticable, and certainly could not be confused as normal, I would take the brushes out and make sure the spring is in good condition, the brushes are of good length, and that they move freely within the brush holder. If all of this checks out, it is possible you have a raised bar on your armature. If the sparking is so severe that it comes with its own sound, it is possible you might have a winding issue.

Hi there,

Brushes. The brushes have worn down to the contacts or worse, to the springs.

The good news, brushes are inexpensive.

If you are mechanically inclined and comfortable dismantling power tools of medium to high complexity this is something you can do at home.

HOWEVER, if you have even the most minimal reservation, I would recommend bringing it to a shop so an experienced repair person can replace them. For example, if you need instructions on how to re-assemble planetary drive gears, bring it to a shop.

The procedure should be reasonably priced and quickly accomplished.
