I would tend to agree with "Tripleauto". If you do not disconnect the electrical supply to the house, you run the risk of having 240 volts at up to about 75 KVA coursing through your body. Needless to say, before the transformer blows out or someone cuts off the power, your corpse will be mostly ash. Call the power company to co-ordinate having the power turned off while you or your electrician do the work. Once the power is off, swapping out the main breaker is a relatively simple job, assuming you can find an exact replacement. If there is no exact replacement, as in the panel is fairly old and the breaker is no longer available, you will end up having to replace the whole panel or add a 125 amp breaker in a separate enclosure in an accessible location between the meter socket and the breaker box, preferably within reach of the breaker panel. The International Residential Code requires a disconnct where there are more than six breakers needed to turn off all power to the dwelling. Check with your local Building Code office before doing anything.

I dont mean this to sound arrogant. but if you have to ask you might be best to have a professional to do it. the wires coming into the box will be hot without being able to pull meter off of house to disconnect. the panel has to come off and many are different

What main breaker

Look at label of marking on breaker box.
Square D would have D with a square.
Take one of the individual circuit breakers to local box store and see which brand breaker matches.
Or take circuit breaker to electric supply house and see who sells that main.
Not all mains are available.
And if main was getting hot, it might have damaged the busbar so whole panel needs to be replaced.

I have a 125 FPE box currently the combined total of all breakers presently in the box is 190 amps. I am wanting to replace a single pole 20 with a single pole 40. Am I already maxed out or do I have room...

You can add the breaker.
The key is total electric use.
As long as total consumption does not exceed amps shown on main breaker, then the new 40A breaker installation is ok.
If total consumption exceeds main breaker, then the main breaker will start to get hot and then trip.

Put hand on main breaker and feel for warmth.
The main should not feel warm.
Consider upgrading to 150A or 200A service.

There was no grond bus installed

You can buy ground busbar at home center or electric supply and install in main box.
Or go back to seller and swap out for new box that is complete.

200 amp breaker is melting and power is flickering in house

Usually this is a defective breaker, possibly caused by water intrusion into the panel. This is NOT a do it yourselfer job -- refer this to a professional who knows what they're doing. The meter base needs to be pulled to cut the power to repair it and you are dealing with power that has virtually no fuse or breaker protecting it. If that sounds dangerous, there's a good reason -- it is. I get unnerved doing these. I hope I've helped you, though maybe not the answer you were hoping for.

How do I run from a 100 amp main panel to a 60 amp subpanel, 125 from my house to the garage

See 60 Amp sub-panel image

Above image shows drawing of 60Amp sub-panel located next to main panel. Drawing shows #6 wire... 125' distance to garage calls for #4 wire. I ran #4 to my barn and have no problems.

Give thought to how many new breakers you want at garage.
See photo of subpanel that holds three 240V breakers

Using drawing as a guide. Replace existing 240Volt breaker with new 60 Amp breaker. Two hot wires connect to new 60 Amp breaker. Neutral connects to neutral busbar.

More space: You can free up space in main breaker box using a tandem breaker. Or by doubling up 2 lightly used 120V circuits onto one breaker. Do not double-up on 240 Breakers

Conduit: You want PVC conduit large enough to fit three #4 wires. Bigger conduit is easier to pull wires ... and maybe later ethernet wire, or alarm wire etc.

Ground wire: You can put a ground rod at garage and run #6 bare copper between sub-panel neutral-busbar and ground rod. Attach ground wire firmly with grounding clamp.

I want you to check with local electrical supply for exact code in your area concerning conduit requirements, grounding, and wire size. Tighten all lugs very tight against wire.

I was able to go online and locate numerous sites that offered the ability to order the CH2100 and also the CH2100x main breakers. You could also take the breaker to an electrical supply and see what they have to offer as a replacement, but be sure that the connectors in the panel are not damaged before purchasing and installing a new breaker.

You need to put in what we call a sub box. This should be done by a licensed electrician, but if you really want to do it yourself you will need a distribution box some wire and it has to be connected directly to your main lags from the meter box, this box will have a main breaker built into it and spaces for additional breakers, depending on your existing wiring the electrician might chose to wire the additional box directly to your meter base and not your existing box. Either way you really should seek local professional help on this project, just for your safety and to satisfy your home-owners insurance.

Have a great day..
