Hi the cable needs slack if you take all the adjust out meaning the is no free play in the cable your taking the pressure off of the clutch plates causing it to not be engauged.

    • 1 Take the motorcycle for at least a fifteen minute test drive. Use this time to determine if the clutch needs to "grab" more or less. For example, if you pull in the clutch lever and it is difficult to shift, it grabs too much. On the other hand, if when you let the clutch lever out the motorcycle is low on power, it is not grabbing enough.
    • 2 Set the motorcycle on its kickstand or, if like some dirt bikes, it does not have one, prop it against a solid object so that it will not fall over while being worked on.
    • 3 Loosen the clutch cable if the clutch needs to "grab" more, via the clutch cable adjuster bolts near the crankcase, until there is a small amount of play in the cable. You should be able to move the clutch lever just slightly with no change in the clutch's actuation.
    • 4 Tighten the clutch cable if you need the clutch to "grab" less. Tighten the cable until there is only a small amount of play left in the cable. Pulling the lever from now on will make a much larger difference in clutch actuation.
    • 5 Tighten the clutch cable adjusters near the crank case and take the motorcycle for a test ride in an open, private area. While riding, use your left hand to adjust the barrel adjuster where the cable housing meets the clutch lever to fine tune the adjustments made previously. When you feel the clutch is set up properly, return to your work area and tighten the barrel adjuster stop so that it will not loosen as you ride.

97 kx250 just replaced clutch hub, and basket. we can't put oil in yet beacuse we misplaced the plug, but when we got it all together and pulled the clutch in and pit it in gear it still grabbed.

if you tried the clutch dry it will grab. if you tried it with the oil in it and it grabbed, then adjust the cable. about 3 mil gap on the lever.

Clutch won't fully disengage

This is not normal. Dirty oil can cause the clutch plates to grab. Try doing an oil change. Some oils and lubricants can cause the friction plates to swell which can also cause the plates to grab. Use 10w40 motor oil in the gear box. Don't use any synthetic oils, oil marked "EC", or oil with "special" additives. Stick with the major brands; Pennzoil, Quaker State, Mobil or Shell. If in hot areas like Texas or New Mexico go with 20w50.

Take the screws out of the cover to the recoil. After removing the bar and chain, take a racthet with the correct size socket which should be a half inch; put ratchet in tightening position. Attach a pair of vise grips to the inner piece of the clutch just outside of the threads that screw onto the engine shaft. You may need to grab the grab the vise grips with a crescent wrench as close to the clutch as possible. Grab the crescent wrench and the ratchet firmly and turn, that baby should come right off. I just took my clutch and sprocket off of a poulan model 2055 a week ago and I am getting a new assembly tomorrow from poulan. It's not really hard to do, you can do it. Hope I was helpful!
