My 90 740 volvo's right front tire is rubbing the strut. i got the right tire size and i got it aligned, the guy said i need a new bushing because it is still rubbing up againt the strut. where and which bushing needs to be replaced?

Upper strut bushing will adjust that somewhat it sits just straight up from the strut sits in a cap you can see looking down at the wheel with the hood open you will see the top of you strut sticking up out of the fender.

Replaced struts and still rides rough

Struts have as their main feature to provide a compact, relatively cheap mechanism of wheel alignment as opposed to serious spring dampening. It is difficult to know what any driver might call "rough" in a ride and many variables to consider: road surface, tire aspect ratio, inflation, even vehice make and model. The only thing that could be suggested without considerably more detail, including
"ride" before the strut replacement; reason for the replacement; comparable car the complaint is based on; tire brand as size; and the like, would be to recommend a tires with lower aspect ration (taller side walls for flexing) within the range compatiable the struts.

The dealer is right.Struts and bushings can have an effect on tires.Struts keep the tires in contact with the road,when the struts wear out,the tires start to bounce,but you may not notice it.I would start by having the struts checked and replace if need be.

Front driver side suspension knock over bumps

See if you can bounce car and replicate the noise. If you can, you should be able to find it, and put your hand on it. Stabilizer bushing are a place to look, both at the lower a arm and on the frame. If you narrow it down to the strut, it will need to be replaced. The front trans mount also goes bad, try putting it in drive with your foot on the brake and give it some gas and see if the engine moves an excessive amount.

I have the correct size tires on my 2004 S60R,

s60r not only has horrible turning radius but also has rubbing. Car has been poorly designed by Volvo. They even installed metal plate that your rub on when turning hard. Two ways to stop the rubbing is.install 5mm spacers or add washers on steering stops. Please visit swedespeed.com and R forum there for future support.

Crunching noise in front end

The front suspension components tend to wear out on these cars. The strut bearings (top of the strut) wears out, and you replace those at the same time as the spring seat rubber cushions. Either of them failing can lead to a crunching noise.

Not only that, but the lower control arms have bushings in them that wear out with time/miles. When they wear out your alignment also goes out of whack and you'll eat tires up.
If you see cupping or uneven wear in the front, that's most likely it.

If you had the end links replaced and did NOT have it aligned, that could exacerbate the problem.
An alignment shop should check the ball joints, lower control arm bushings and related items to confirm that they CAN align the parts.

These are not bad cars, so you shouldn't have a lot of repair shops. It almost sounds like the shop you're going to is a little too eager to have you pay for things without proper diagnostics.

Check some of the volvo forums for a local independent shop near you - they live on reputation, unlike a dealer. Tires don't have to be what the dealer recommends, but General Grabber UHP are good ones, Michelin Primacy MXM4s are good too and Continental DWS are excellent tires too.
If you *need* tires now, you might want to put something cheap on it if they just wear out before you get the alignment and bushings/bearings issues solved.

Finish everything off with a FOUR WHEEL alignment to ensure all tires are rolling properly, and ensure the tire pressures are correct.

Your crunching noise could be compounded by all these things, and none of them are really crazy expensive or a big problem.
