Question about Motorcycles
Hi, Russ I would really love to help you but due to the magnitude of yesterday's solar flare the batteries in my crystal ball are dead and my mental telepathy headset circuitry was melted. I need the year, make, and model of your motorcycle please click on the word "COMMENT" below and provide this information in the box that will open and then click on the green comment box in the bottom right-hand corner after it posts I will receive an "ALERT" icon that will allow me to respond to your information.
Good luck and have a wonderful day.

Are you sure you put them back together in the correct sequence and spacings? To me it sounds as you missed something such as over tightneing or wrong clutch sequence. Try re-do it again.

SOURCE: 1998 Kawasaki Klx300 I was riding my dirt bike and the idler gear broke. I replaced the idler gear now theres no compression on the bike, it won't start at all. Kick lever does move bUT doesn't strt
idler gear nothing to do with engine timing .right
did the bike stop dead when the idler pulley broke
if the timing chain skipped a tooth some how
timing marks could be off by one tooth only
strange you have spark and fuel but no compression
you will have to take of some covers off
recheck timing marks
check valves and piston are no damaged

To get to the kick starter shaft and idler gear you will first have to remove the kick start and brake levers. Then remove the water pump cover and circlip, the impellor, and steel drive pin. Then remove all side cover bolts and pull the cover off the engine. Don,t let the water pump shaft come out of the engine when you pull of the cover . Suggest the best thing to do is set the engine in TDC with the timing marks on the cam side together. When the shaft come out you have to time it again, so hold it in place in the engine.
Hold WP shaft down with your thumb while pulling on the cover.
Once the cover is off the Kick Start idler gear assembly lifts out easy but as you put it together there is a center punch mark on the gear that goes in first that MUST be in aline with the spring hole drilled into the shaft, if not in aline the starter will engage at the wrong point.
Reinstall new shaft and idler gear in reverse order.
