it sounds like a critical internal failure is eminent . if the oil pressure is ok,it could be a bent or broken valve as the exhaust leak can let the valves cool to fast and warp. however it sounds more critical than that. do a compression test on that side and see if the #'s are consistent.

I have no practical experiance on this american vehicle but if the O2 codes are coming up then its possible that one of the sensors has come loose and fallen out ,but if you had it looked at by a garage somewhere and they said to replace the whole exhaust then something is amiss here and without a my head under the car i couldnt tell you from afar ,either the garage is after a easy job with a good profit margin or its fallen apart so i would advise that you ask another mechanic to have a look for you

The sound you are hearing is an exhaust leak. Sounds like a ticking noise, goes away when driving, but can be heard when sitting. You probably have a bad manifold gasket, or loose clamp or broken weld on exhaust. Best way to tell is start it up and listen as to find leak. Or take to a muffler shop and have them repair it.

Knocking sounds

Windstar's are notorious for having intake manifold air leaks, they even make a kit to repair it. I would send it to a repair shop as it is a time consuming repair.

If the noise sounds like your muffler, but isn't coming from the area of your muffler, then you have an exhaust leak upstream from the muffler.

From the front of your muffler, follow the tubing forward to the catalytic converter, then forward to the engine exhaust manifold.

If you start with the car sitting for a few hours to make sure it's cold, you can use your hand to feel for blowing leaks while the engine is running, but chances are you'll be able to hear it. be careful of the catalytic converter itself, as it heats up fast, so check that first.

Once you've found the leak, the fix depends on the emissions laws in your state. If you have none, and the leak is in the middle of the pipe, you can buy pipe patchers (metal preferred) through auto parts stores or catalogs/websites. If you have strict emissions laws, or the leak is at the junction of the catalytic converter and pipe, you'll need to replace the failing part.

LOUD TICKING NOISE IN ENGINE AFTER INTAKE REPAIR

How long have you ran the engine ? I know that they will run rough and sometimes make strange noises for a few secounds or a little bit untill everything get oiled up again. I would make sure all the push rods are back in the right place and that all the lifters are tight.
