SOURCE: how to fill the front suspension on a ktm exc 2001

If you get the sevice manual or contact a dealer to get the correct oil amount for your bike, they need to know the model and year, you have to have the forks off the bike. take the fork caps off, take the springs out compress the upper fork tube all the way and add the specified oil. if they also give you the measured amount from the top that's the best way to get both fork oil levels exact. there is a special tool that you set the oil level in millimeters and it sucks out the oil to the right level, but before you do that step after adding the oil always pull and push on the cartage rod several times to remove air from the cartage tube. you will hear the air coming out and you will feel the changes in the cartage rod as the cartage tube fills up with oil and the air is removed.
something i'm confussed on though is if you replaced a seal you would have had to brake down the fork to replace it. you would have poored the oil into a container, cleaned all the internal parts, and used a fork seal driver to install the new seal. part of your question asks where do i put the oil in? thats in the open end of the fork after you have taken off the fork cap. It sounds to me like you only replaced the dust seal on one fork. that is not going to fix your leaking fork. you need to replace the oil seal thats pressed inside of the top fork tube.

Yes, there is a proper way to start the engine. Four controls are on your bike to assist in starting.

  • The choke, used when the engine is cold. Pull the knob for choke.
  • The " Hot Start " Lever, used when the engine is hot. Pull the lever to lean the fuel mix when the engine has been running.
  • The de-compression lever, always used.
  • The throttle, used to prime the cylinder.
Don't kick, instead, push the kick lever downward. You will feel the back pressure as the piston is going upward on the compression stroke to the point the pressure is great enough that the kick lever "locks up". You are very close to TDC. NOW, pull in the de-compression lever. Push the kick lever a little bit more to get the piston past TDC. Now release the de-compression lever. Give the throttle a 1/4 turn then let it snap closed. A diaphragm in the carb gives a shot of gas when this is done. DO NOT do this multiple times because you will flood the engine. Leave the throttle closed when kicking. Now give a strong kick through the full sweep of the kick start lever. Quickly get your foot off the kick lever at the end of the kick to avoid any chance of "kickback" from the kick lever. This happens in the case of a misfire, aka > backfire. It can be very painful, and can even break a leg. I am serious about that. Repeat the process (but without the throttle priming), until the bike starts. A good battery, a clean spark plug, a clean carb and clean air filter will also aid in starting.

SOURCE: 1995 KTM 250-EXC Buring Oil

you possibly have a bad seal on your crank. Its called a labyrinth seal and it will be on your clutch side because it is drawing in crankcase oil. the other side would make it run lean by drawing in air by the stator. if it is eating crankcase oil and not leaking it, it is most likely your problem. you can do a leakdown test on it to confirm the problem. put the piston at bottom dead center and compress the cylinder to about 10 pounds of air using a leakdown tester or a compression tester hose that can be used to hook up to an air compressor somehow and hold the pressure, but do not go above that because you could damage those seals with too much pressure. Check to see if the cylinder will hold the pressure for a good amount of time on its own. Check for air coming out of the crank vent hose or the oil fill hole. Also dont overlook the simple things like your premix ratio. try 42:1 or 50:1 ratios of gas to premix oil.

Thank you for contacting FixYa with your inquiry.
The Rubber Diaphragm by nature is usually somewhat collapsed and twisted looking. Unless it appears to be non functional it's probably OK. It's important to have fluid and make sure the air is out of the system. There is a bleeder screw to allow for evacuating the air out of the system.
http://cyclehuttktm.com/FicheFinderNew/FicheFinder.aspx Go To: 2004 > 450 EXC-G RACING (USA) > CHASSIS > BRAKE CALIPER REAR
Also look at the repair kit Item #2 (50313081200)
You can purchase a complete repair manual from this site: http://store.payloadz.com/details/391226-eBooks-Technical-2003-2004-KTM-450-525-EXC-Racing-Owners-Manual.html
Make sure you have serviceable pads, proper KTM brake fluid, and the air is out of the system and the brake cylinder is functional and you will have brakes. There is also an accessory available the cools the fluid for the rear brakes and keeps them from fading if you ride the pedal or are constantly braking. Ask you dealer.
Let us know if we can be of further service.

How much oil does a ktm 450 exc hold

Thank you for contacting FixYa with your inquiry.
The suggested amount is 1.2 L.

You can download the owners/service manual from this site. http://www.ktm.com/450-EXC.72.0.html?&detailview=4&cHash=dcbf8829e1
Just a note:
I have the same bike and 1.2l of oil will NOT register in the sight glass. I can't even see it in the bottom of the glass. SO IGNORE THE GLASS IF THIS HAPPENS AND DO NOT KEEP ADDING OIL TILL YOU SEE IT IN THE SIGHTGLASS. Add 1.2 liter if you are changing the filters, and add 1L if you are keeping the old filters in there.
Let us know if we can be of further service.
Kind regards,
TF
