How to Remove and Replace the Bottom Bracket on an Indoor Cycling Bike


Following is a basic guideline of removing and replacing the bottom bracket on an indoor cycling bike. Due to the different brands of indoor cycling bikes and designs for bottom brackets, the following should only be used as a guideline. If any of the information is not exact to the bike being serviced, refer to the service manual or call Sportsmith for further help.
Common Tools Needed:
Phillips Screw Driver
Set of Allen Wrenches (standard and metric)
Bottom Bracket Tool
Cotterless Crank Puller Tool
9/16" Socket
Ratchet Wrench
Pedal Wrench
Crescent Wrench
You will begin by removing the outside belt/chain guard by using either or both the Phillips screw driver and Allen wrenches. It may be necessary to remove the drive side pedal (using the pedal wrench) in order to completely remove the outside belt/chain guard.
Once the belt/chain guard is removed, you will need to remove the belt/chain. If the unit is belt driven, you can simply "walk" the belt off the pulley by pushing the belt to the outside while turning the crank backwards. **CAUTION: PINCH POINT ** If the unit is chain driven, most use a continuous chain that can be "walked" off the sprocket just like the belt. **CAUTION: PINCH POINT ** Some chains may use a connecting link and can be separated at the connecting link to remove the chain. The connecting link is different in appearance from all other chain links.
Now it is time to remove the crank arms. How to Use a Cotterless Crank Puller Tool
It works best to place the bike upside down for best leverage to remove the bottom bracket. (If placing the bike upside down, ensure proper seat adjustment for best bike balance.) Begin removing the bottom bracket from the drive side of the bike. This side has a reverse thread. You will need to turn right to loosen and remove the bottom bracket. Place the teeth of the bottom bracket tool into the teeth of the bottom bracket cup. Using the ratchet wrench or crescent wrench to turn the bottom bracket tool, you will turn right to loosen and remove the bottom bracket. (If removal of the bottom bracket is difficult, it helps to use a crescent wrench in combination with a bolt threaded into the bottom bracket shaft to hold the tool in place while applying pressure to break the bottom bracket loose.) Remove the bottom bracket from the frame. Remove the bottom bracket cup and/or lock ring from the non-drive side of the bike. This is a standard thread. You will turn left to loosen and remove this bottom bracket cup and/or lock ring.
Install the new bottom bracket from the drive side and tighten flush to the frame. Install the bottom bracket cup and/or lock ring to the non-drive side and tighten.
Re-install the crank arms and pedals. Make sure the crank arm bolts are tightened to the proper torque. If unsure of proper torque specs, refer to the equipment service manual or call Sportsmith.
Re-install the belt/chain onto the pulley/sprocket. If belt/chain was "walked" off the pulley for removal, it can be "walked" onto the pulley/sprocket by placing the belt or chain along the bottom of the pulley/sprocket. Carefully, turn the crank arm forward while lifting on the belt/chain. **CAUTION: PINCH POINT ** Continuing turning the crank forward until the belt/chain is in place.
Re-install the outside chain guard and test the unit. Ride the bike without tension and test with tension. Ensure functionality and feel of the ride. Make any adjustments if necessary


Removing and Replacing Bottom Bracket on Indoor Cycling Bike

How do you change the rear tire on a 2008 Street Glide? gotta get it off the bike.........


1) Remove hard bags.
2) Use a marker to mark a position of the belt tension cams on the axel. This will help you put the proper amount of tension on the drive belt when you put it all back together. The left cam is welded to the left side of the axel. The cams are used to tighten or loosen the belt tension. You will see what I'm talking about when you get there and look at it.
3) Remove the two bolts from the rear of the left side bag support. Then loosen the front bolt of the bag support. (Remove the left fusebox cover to access the front support bolt.) Lower the bag support. This is necessary to slide the rear axel out.
4) Remove the two banjo bolts from the rear brake bracket and slide off from the rotor. Support brake with something so you don't damage the brake line.
5) Look carefully at the spacers on the axel and note, along with the order.
6) Loosen the cone nut of the axel on the right side of the bike, but don't remove.
7) Use a bike jack to raise the bike so that the rear wheel is barely touching the ground. Just enough that you can turn the rear wheel and feel the treads rubbing the ground.
8) Remove the cone nut from the right side, along with the right alignment cam washer
9) Genlty tap the end of the axel from the right side of the bike until it slides out from the wheel hub.
10) Pull the axel from the left side, take note of IDS washer and spacer order and position.
11) Slowly jack up the bike until you can pull off the belt pulley...that also contains the IDS (Isolated Drive Sprocket) NOTE; Check that damned IDS bearing in the drive pulley. I have gone through 4 of those crappy bearings...usually every 10k. If the seal is broken on the IDS bearing, get it replaced. This is the wicked gremlin of the 08 FLHX. The rear IDS pulley should just pull away from the hub at this point.
12) Jack the bike up until you can roll the tire, or get it out from underneath the bike. Did I tell you to strap the bike so it doesn't fall over? Just in case ya'know.

It all goes on in the reverse order. I never mount the tire on the rim...I have someone else to that and the balancing. Make sure none of the rubber isolators in the drive pulley have fallen out. Once you have the axel back in, tighten the cone nut enough so that you can tighten the drive belt by turning the cams from the left side of the axel. Use the paint marks you put on the right side of the axel cam to get the drive belt tension where it was at the time you started this whole process. Tighten hand tight, then loosen one full turn, then tighten the cone nut on the right side to torque specs. (Damn, I can't remember what that was. I think 90 - 110 foot pounds but I can't say that with certainty. I think the brake bolts are 35 to 45 foot pounds.)

Hope the helps. You can get cheap PDF shop manuals online if you look hard enough. The best investment I have made was a Harley Shop Manual for the bike...but they ain't cheap.

2. Check free length of tensioner spring is 46,0 mm [8]. Replace spring if necessary.
3. Fit tensioner and spring. Ensure spring is connected correctly.

6. Fit timing belt. Ensure belt is taut between sprockets.
Install:

Removal
  1. Disconnect the power steering return hose (3A713) at the pump and drain fluid.
  1. Remove the power steering pressure hose (3A719) by unscrewing connector from the pump.
  1. On the Aerostar 3.0L V-6 engine (6007), loosen the drive belt tensioner (6B209) and adjustment bolts.

    Remove the drive belt from the power steering pump pulley.
  1. Remove the oil dipstick tube.
  1. Remove the power steering pump support (3C511).
  1. Install Steering Pump Pulley Remover T69L-10300-B on the pulley.
  1. NOTE: Do not apply pressure on the power steering pump rotor shaft (3B559). Pressure will damage internal thrust areas of the power steering pump (3A674).

    While holding the remover tool nut stationary with a wrench, rotate the inner spindle of the remover tool clockwise until the pulley is pulled off the power steering pump rotor shaft.
  1. Remove the bolts attaching the power steering pump to the A/C compressor mounting bracket (2882).
Installation
  1. Install the power steering pump on the A/C compressor mounting bracket. Install and tighten attaching bolts to 41-61 Nm (30-45 lb-ft). On 4.0L engine, tighten to 47-64 Nm (35-47 lb-ft).
  1. Position the support on the A/C compressor mounting bracket. Install mounting bolts and tighten to 47-64 Nm (35-47 lb-ft).
  1. NOTE: Fore/aft location of power steering pump pulley on power steering pump rotor shaft is critical. Incorrect belt alignment may cause drive belt squeal or chirp. Make sure pull-off groove on power steering pump pulley is facing front and flush with end of shaft ± 0.254mm (± 0.010 inch).

    Install the Steering Pump Pulley Replacer T65P-3A733-C and install the power steering pump pulley.
  1. Install the drive belt on the power steering pump pulley.
  1. On the 2.3L I-4, Ranger 3.0L V-6, and 4.0L V-6 engines, position and rotate drive belt on engine. While lifting drive belt tensioner in a counterclockwise direction (clockwise on Ranger 3.0L V-6), slide drive belt under drive belt tensioner and lower drive belt tensioner to drive belt.
    On Aerostar 3.0L V-6 engine, position the belt idler pulley (8678) assembly to give the drive belt the tension specified. Refer to belt tension check in Section 03-05 . Tighten the drive belt tensioner and adjustment bolts to 47-64 Nm (35-47 lb-ft).
  1. Install the power steering pump support, if removed.
  1. Install the oil dipstick tube.
  1. Install the pressure hose tube nut and new Teflon® wagner into power steering pump valve outlet fitting (3D654) and tighten to 41-54 Nm (30-40 lb-ft).
  1. Connect the power steering return hose to the power steering pump, and reposition the clamp.
  1. Fill the power steering oil reservoir (3A697) with Premium Power Steering Fluid E6AZ-19582-AA or equivalent fluid meeting specification ESW-M2C33-F. Start the engine and turn the steering wheel (3600) from left to right without hitting stops to remove air from the system.
  1. Check for leaks and recheck the fluid level. Add fluid if necessary to proper level as specified in Section 11-00 .

Generator, Aerostar
Removal
1. Disconnect battery ground cable (14301).
2. Remove snow/ice shield.
3. Remove engine air cleaner intake tube (9A624).
4. Disconnect generator wiring at the voltage regulator (VR) (10316).
5. Remove attaching nut and wire from generator (GEN) (10346) output terminal.
6. Remove wiring connector bracket.
7. Loosen the drive belt tensioner (6B209) and remove the drive belt (8620).
8. Remove generator brace (10B315) and bolt attaching generator to drive belt tensioner bracket.
9. Remove generator from the generator mounting bracket (10153).
Installation
1. Position generator on the generator mounting bracket.
2. Install the attaching bolts and tighten to 40-54 Nm (30-40 lb-ft).
3. Install the drive belt over generator pulley (10344).
4. Adjust the drive belt tensioner as outlined in Section 03-05.
5. Install wiring terminal and attaching nut on generator output terminal.
6. Install wiring connector bracket.
7. Install engine air cleaner intake tube.
8. Install snow/ice shield.

Remove water pump


Disconnect battery earth lead. Do not turn crankshaft or camshaft whn timing beld removed. Remove spark plugs to ease turning engine. Turn engine in normal direction of rotation (unless otherwise stated) Do not turn engine via camshaft or other sprockets. Observe all tightening torques. Remove engine, remve RH engine mounting. Remove auxiliary drive belts, water pump pulley, crankshaft pulley, timing belt upper cover, timing belt lower cover. Turn crankshaft clockwise to TDC on No. 1 cylinder, slacken tensioner bolts 5 & 6. Move tensioner away from belt and lightly tighten bolts. Remove timing belt. Remove water pump and replace with new one. Suggest to replace cambelt as well.
Installation
Ensure timing marks aligned3 & 4. Fit timing belt in anti-clockwise direction, standing at crankshaft sprocket. Ensure belt is taut between sprockets on non-tensioned side. Slacken tensioner bolt 5. slacken tensioner bolt 6. Allow tensioner to operate. Tighten tensioner bolt 6. Tighten tensioner bolt 5. Turn crankshaft on turn clockwise. Ensure crankshaft sprocket timing marks aligned 4.
Slacken tensioner bolt 5. Slacken tensioner bolt 6. Allow tensioner to operate. Tighten tensioner 6. Tighten torque: 20 - 26 Nm. Tighten tensioner bolt 5. tighten torque: 20 - 26 Nm. Apply thumb pressure to belt at middle. Approximately 5kg. Belt should deflect to 1/4 of tensioner bolt head width 7. Belt tention can also be set using burroghs (BT-33-73F) tension gauge 10 at middle. Turn crankshaft 90 ° anti clockwise. Check belt tension is 9.5 16,5kg (engine must be cold). Install components in reverse order of removal. Fit cranckshaft pully. Tighten crankshaft pully bolts 8. G4-J: Tightening torque: 12-15Nm.
G4-N/G4-k: Tightening torque: 10-12Nm
G4EA: Tighten crankshaft pully bolt 9. Tighten torque: 140-150Nm.

Generator Replacement
GENERATOR REPLACEMENT
REMOVAL PROCEDURE
CAUTION:
- Refer to Battery Disconnect Caution in Service Precautions.
- Failure to observe step 1 may result in a serious personal injury. If a tool is shorted at the generator lead, the tool will become hot
enough to cause a serious burn.
1. Disconnect the negative (-) battery cable.
2. Loosen the belt tension by turning the drive belt tensioner clockwise.
3. Remove the drive belt.
4. Disconnect the wire clamp (3) from the wire clip.
5. Remove the terminal cap and nut (1).
6. Disconnect the engine wire.
7. Disconnect the generator connector (2).
8. Remove the two mounting bolts.
9. Remove the generator (4).
INSTALLATION PROCEDURE
1. Install the generator (4) to the vehicle.
NOTE: Refer to Fastener Notice in Service Precautions.
2. Secure the generator with the two generator mounting bolts.
Tighten
- Tighten the upper bolt to 25 N.m (18 lb ft).
- Tighten the lower bolt to 54 N.m (40 lb ft).
3. Connect the generator connector (2).
4. Connect engine wire to the generator.
5. Secure the engine wire with the nut.
Tighten
Tighten the nut to 9.8 N.m (86 lb in).
6. Install the terminal cap (1) to the nut.
7. Install the wire clamp (3) to the wire clip.
8. Install the drive belt.
- Visually inspect the drive belt for wear and damage.
- Minor cracks on the ribbed side of the belt are considered acceptable. Replace the belt if pieces are missing from the ribs.
- Ensure that the belt tensioner moves downward when the belt is pressed down in the center with a force of approximately 98 N (22 lb).
9. Connect the negative (-) battery cable.
Tighten
Tighten the bolt to 15 N.m (11 lb ft).

Crankshaft Balancer: Service and Repair
REMOVAL PROCEDURE
1. Disconnect the negative battery cable.
2. Release the accessory drive belt tensioner (3).
3. Remove the drive belt (5) from the engine.
4. Remove the power steering gear from the vehicle.
5. Remove the starter motor.
6. Remove the power steering cooler bolts from the front crossmember.
7. Remove the power steering cooler from the front crossmember and reposition.
8. Release the air conditioning (A/C) belt tensioner (10).
9. Remove the A/C drive belt (1) from the engine.
10. Remove the crankshaft balancer.
INSTALLATION PROCEDURE
1. Install the crankshaft balancer.
2. Install the A/C drive belt (1) to the engine.
3. Install the power steering gear.
4. Install the power steering cooler to the front crossmember.
5. Install the power steering cooler bolts.
^ Tighten the power steering bolts to 11 Nm (97 inch lbs.)
6. Install the starter motor.
7. Lower the vehicle.
8. Install the accessory drive belt (5) to the engine.
9. Connect the negative battery cable.
^ Tighten the negative battery cable bolt to 15 Nm (11 ft. lbs.).
10. Program the Transmitters.
