Transfer Case - Mechanical Shift On The Fly (MSOF) Operation
The mechanical shift on the fly (MSOF) system is a manual shift 4WD system that allows the operator to chose between two different 4x4 modes as well as 2-wheel drive. The operator can switch between 2WD and 4H mode at speeds up to 88 km/h (55 mph). To engage or disengage 4L range, the vehicle speed must be less than 5 km/h (3 mph), the brake pedal depressed, and the transmission must be in NEUTRAL.
Shifts between 2H and 4H can be made at a stop or any forward speed up to 88 km/h (55 mph). At temperatures below 0°C (32°F) shifts should not be performed above 72 km/h (45 mph).
The transfer case is equipped with an electromagnetic cluch which is located inside the case. This clutch is used to spin up the front driveline when shifting from 2WD to 4x4 mode at speed. When the manual shift lever is moved, this activates the 4WD indicator switch, 4WD electric clutch relay, and the electromagnetic clutch. When the transfer case front and rear output shafts are synchronized, the spring loaded lockup collar mechanically engages the mainshaft hub to the drive sprocket. Finally, the front axle collar is engaged and the electromagnetic clutch is deactivated.

I would first check the wires on the transfer case for possible damage at the 2wd/4wd switch.

that clicking sound you no longer hear is a relay switch behind dashboard ....aftermarket one's sold at all chain auto parts stores

First of all, the problem was caused by lack of use of the 4x4. The fix was to have someone sit in the seat & turn the switch while 2nd person tapped on 4x4 solenoid underneath the truck (next to the gearbox (seen from rear of truck) about directly below middle-rear-seat). It must have become stuck (or rusted) together? Little taps while engaging switch 'unfroze' it. My 2 fuses that were blown were probably caused by overloading when I first tried to use the 4x4 while it was frozen out. Since fixing, just be sure to turn it on (and off) frequently, even if you don't need it. You don't actually need to drive with it, just engage it temporarily.

It's probably the actuator located on the front axle on the passenger side. Also, check all your vacuum lines to make sure there's no broken or leaking lines.
SOURCE: Front drive, 4 Wheel drive won't engage
Check the switch on the transfercase remove the vacume lines if there is oil in them the switch has to be replaced and the lines should be cleaned out you should also check under the battery tray to make sure the boot is not ripped that controls the leaver to engage the front axel
