Sounds like the purge control valve on your evaporative system is stuck open. In this case, what happens during fill-up is that fuel vapors are forced from the fuel tank into the intake manifold, effectively flooding the engine.
Todays fuel tanks are vented back into the engine. A "Carbon Canister" is supposed to absorb the vapors and then feed them into the engine in a controlled manner. If your canister is saturated or the purge valve stuck open, the fumes can "flood" the engine while refueling. Try holding the throttle wide open when you start after refueling to clear the vapor quickly.

Also next time you go to fill up, don't fill it all the way, maybe half or so, since the evap lines are at the top of the tank this should solve your problem, and give you at least some good information to take to your mechanic

There are several possible causes for the drivability issue you describe. I'd be guessing at this point with the limited information here. Best advice, take it to an authorized Hyundai Service Department & have it properly diagnosed. This way you'll find out exactly what the problem is and what it will take to fix it.

I have a hard time starting my 04 Santa Fe after i fill up

it was running then you removed the gas cap to fill ( extremely dangerous practice with car running)
that indicates that there is a problem with the EVAP system.
run the fault codes ( what the dealers should have done first ) and check for the EVAP codes , purge vent or solenoid problems

How to replace a valve cover gasket 2003 hyundai santa fe

Just take a picture of it with digital camera or phone. And start removing wires and hoses until they are all out of way of cover. Then remove the bolts all way around cover and pull straight up and it will come right off. If not use a flat head screw driver to prise it off. Clean old gasket off of valvecover and engine. then put it bak together. Tighten bolts slowly, start with ones in center ov it and work your way out. Just finger tight. Then snug, then torque em down. Not too tight as if tostrip the bolt or break it off. Cause it be very expensive. also write down everywhere each wire go's unless you can remember

Car won't start after filling up the gas tank.

Just helped a friend fix this exact same issue on his 2004 hyundai santa fe. Replaced the purge control valve - a $39 part, even from the dealer. Had to get our hands dirty, but it took literally one single hour to replace the part. Filled it up immediately afterward and no more starting problems. Part is located directly behind the manifold - top, rear of the engine compartment - just between the engine

My educated guess is that the purge control valve is stuck in the open position. This valve is part of the emissions system on your Santa Fe and normally is closed when the engine is turned off. If the valve sticks open, fuel vapor gets pushed into the engine when filling the fuel tank. This creates a fuel mixture that is too rich on the next start up.

The vehicle will run fine for a while until that cat goes out all the way, the only thing that might get you away cheaper than $1,000 is a wrecking yard cat, but then you still take risks. If the cat is bad its bad nothing to do but replace it.

It needs a new pruge valve. The purge valve is sticking open allowing fuel vapors into the intake manifold causing a rich hard start condition.
