In drive and park the car started idling rough, suddenly. The dealer replaced #3 fuel injector, power steering rack, power pressure hose, and suggested a higher octane gasoline. This did not seem to correct the problem. Took it back to the dealer, now they found coolant leaking intake plenum (upper plenum leak-found upper plenum leak external and internal) and want to remove the cylinder heads. How serious is this problem? Can I continue to drive the car and have it fixed later or do I have to stop driving the car immediately? The car has 72,000 miles on it.
The upper intake has a egr port right next to a coolant port, the egr is exhaust gas that is recyled into the intake for emission control. On a long trip the exhaust burns a hole between the two ports causing your problem. Pretty common on the 3.8. My suggestion is to stop driving it until you have it repaired, reason being is the coolant can travel down the intake and fill up the cylinders. If that happens, worst case you can damage a rod, but you will be stranded.
