2003 Chevy Trailblazer: Transfer Case

2003 Chevy Trailblazer: I have a burning smell coming from my car after running for awhile. About a month ago I was driving in 4WDHI for about 40 minutes on highway at about 60-70mph (snow conditions). At bottom of off ramp I noticed smoke and a burining smell. I turned off 4wd and have not seen smoke since but I do get smell and have notice a leak on driver side front drive shaft as it enters transfer case.

    great...I was reading about changing the Tranfer Case fluid but can you give me a little more infor on how to do it of have any diagram of where the fill and drain plug is. I have a fluid pump that I use for my jet ski to change that oil so it appears I will have to use that to get the new oiol into the transfer case.



    Also, I have read mixed messages on high speed 4WD...are you saying you are not supposed to? I thought 4WD-HI was the same as 2wd-HI

This transfer case uses a wet clutch. What has happened is that the high speed travel in 4HI has burned the clutch in the transfer case a bit. No way of knowing how much without a complete tear down.

I would recommend having the fluid serviced as it is most likely laden with the burnt clutch material. I am sure this will get rid of most of the odor you are detecting. It is also likely because of the leak you indicated the transfer case is low on fluid which will cause the odor to be stronger. Running these low can have catastrophic effects.

As for the front seal leak, this could have been caused by simply getting the transfer case too hot. Replacing the seal is the remedy for this leak. With the drive shaft removed the source of the leak should be obvious.

    Sorry I did not get back to you swiftly, had a heck of a time finding the link to do so.

    1. When running the vehicle in 4HI it is not the same as 2 HI. I think if you check your owners manual they suggest speeds no faster than 30mph in 4 HI. Also makes a big difference if the surface is dry.

    2.The drain plug and the check plug are located on the back of the transfer case. They should be either a 3/8 drive square or a 24mm bolt. Do remove the top one (check plug) first and have your drain pan handy. Then remove the lower one and the fluid should drain. Replace the drain plug and fill until fluid is level with the check plug.

1st things first, clean your throttle body. Also, that smell is concerning, have a muffler shop do a back pressure test on the Catalytic converter.

check for any vacuum leaks, check for fuel pressure too, sometimes the gas pump,fuel filter,or fuel pressure regulator fails, does your car have the check engine light on? if so must pull the trouble code in order to fix the problem, Thanks

The 2002 model year had a problem with the TCCM (Transfer Case Control Module) sometimes not "waking up" and flaky software. Another reason for the warning light coming on is a weak or slow transfer case actuator module. A technician with a highend scan tool should be able to diagnose the problem.

If you are losing fluid and there is no sign of leaks then it can only be going to one of two places. Into the radiator, due to a faulty transmission cooler, or more likely into the transfer case due to a faulty input seal in the transfer case. To confirm if it is going into the radiator just remove the rad cap and look for ATF floating on the coolant. But ONLY DO THIS WHEN THE ENGINE IS COLD!!! You don't want to be sprayed with hot engine coolant. But the safer alternative would be to remove the transfer case fill-plug. If an excessive amount of ATF runs out then the input seal in the transfer case needs replacing.

Probably the encoder. Possibly the switch or transfer case computer. The encoder is the motor on the transfer case that shifts it.

2003 Chevy needs transfer case replaced for the 2nd time


I just had my transfer case rebuilt on my 2002 2500 silverado duramax. They told me that the spring that holds the pump inplace in the transfer case wore a hold through the case. He said this was common on these transfer cases. Chevy has not acknowledge the problem. He designed a steel plate, with flanges that holds the pump in place and will not wear a hole in the case again. And as far as the post to engage it once a month, the chain turns even when in 2WHL drive.

four wheel drive is not meant for pavement, your front end is geared faster than the rear so it will pull you. if you used your four wheel on any good traction area you may have damaged the clutch discs in the transfer case
