How do I replace the firebox in a 2004 XC90 Volvo?

I have never heard of a "firebox." I do not know what the dealer is referring to. Is there a part number or alternative description? (The dealer may be taking you for a ride... beware!)
He may be referring to the "flame trap," which is basically a thermal barrier.

A flame trap for what? Who said you need a flame trap? I think you are being BSd. If you own a Volvo then ask a Volvo mechanic.

Just recently replaced the flame trap on a 240 GL and noticed nipple to the oil trap seemed to be clogged. Do I have to take off the manifold and remove the oil trap to clear it?

Probably. Next time you change your oil, you can try pouring some solvent such as SeaFoam down the hose and letting it sit overnight to see if it flushes through. Good luck.

How do you change the pcv valve on 94 volvo 850 glt

It has a flame trap, no PCV valve per say. On your air inlet tube come from the throttle housing you'll see it. Disconnect the hose from throttle and air box.
remove and twist flame trap out, replace plactic screen and reinstall.

The PCV oil trap.

I would replace the flame trap, it costs about 5 bucks, and you would have to remove it to clean it anyway. Takes about 10 minutes.
