The correct size is a T55, which is NOT included in the 3 bit brake set sold at Sears. Fortunately I got the larger set. A note to all you mechanics out there - brake caliper bolts do NOT need the tightness that only 3 gorillas can provide. Yes, they do need to be tight but not to the extent that one is breaking bits to free the bolt - and no, it was not due to rust. And why on earth are there torx head bolts on the Chevy anyway? I will go back to Ford if I ever get the chance!

It's a T-40 size, but I removed the bolt by first removing the bracket holding the pulley--I assume you're talking about the alternator idler pulley, the one right below the alternator. The bracket is held in place by three 14 mm bolts which I was able to reach from the top of the engine (after removing the black plastic air tube). I then put the bracket in a vise and "buzzed" off the 14 mm nut using an electric impact wrench ($30 +/- from Heartland of America). Be careful when putting the nut back on--the impact wrench will likely be too much torque!

I ran into a similar problem when working on the bolts that hold the 4 piston calipers together on my BMW 2002Tii, that the Torx was too small and rounding off the inside edges of the bolt head. Being unable to find a bit that was between the x5 and next size up x0 torx, I decided to consult an expert. After going to the service department of my local dealership and talking to some of the older and more knowledgeable guys, we determined that the easiest fix is to take a cheap torx bit and grind down the tip of it so the bit engages a little bit more, since the bit tapers towards the end this would give much more of a positive engagement. Worked great after 3 minutes on a belt sander.
