I am having the same problem for the second time with my '06 foreman. Last time I had to replace the piston, wrist pin, rings, ect... All new top end.The noise was the piston on the cylinder wall.

Sounds like your rear axle is damaged on the splines or the gear that grab the splines is damaged.... the last Is the most expensive . I you do slide the axle out you will have to replace the bearings... one o each side ( this could b the issue also... try tightening , nut that holds these in place... I tends to have to be done a few times if the axle was removed an in a rather short period of time as it seats.
