• Remove the negative and positive lead on the battery.
  
• Locate the starter under the vehicle. The starter will be located to the right of the motor on the bottom. Access the bolts comfortably from underneath the truck.
  
• Remove the bottom bolt with a socket wrench. The ground cable will be attached. Save the bolt for reinstalling the starter.
  
• Unbolt the positive cable on top of the starter. Use a socket wrench to remove the bolt.
  
• Unbolt the top of the starter with a socket wrench. The starter will be loose.
  
• Pull the starter straight out. Use both hands to pull out and forward as the starter is heavy. Pull forward and lower to the ground.
  

Installing the Starter

• Position the new starter in place. Match up the starter to the designated bolt holes on the mounts.
  
• Start the top bolt. Turn the bolt clockwise but do not tighten the starter down.
  
• Start the bottom bolt. Ensure the negative cable is run through the bolt before starting. Do not tighten the bolt.
  
• Tighten the top bolt with the socket wrench. Tighten it snug. Repeat the same for the bottom bolt. Ensure both bolts are tight.
  
• Tighten the positive cable to the starter. Ensure the cable is snug to the fitting.
  
• Connect the terminals to the battery. Ensure the vehicle cranks. The starter will engage without hesitation if done correctly.

REMOVAL
Disconnect the negative battery cable.
Remove (UPPER RADIATOR CROSS MEMBER) and relocate (UPPER RADIATOR CROSS MEMBER REMOVED) the upper radiator crossmember, (Refer to 23 - BODY/EXTERIOR/RADIATOR CROSSMEMBER - REMOVAL).
Remove the radiator fan module (FAN MODULE IN VEHICLE) (Refer to 7 - COOLING/ENGINE/RADIATOR FAN - REMOVAL).
Remove the wiring harness clip from front mount.
Remove the coolant line clamp bolt (COOLANT LINE BRACKET).
Remove the upper nut from the front mount (FRONT RUBBER MOUNT UPPER NUT).
Remove the upper starter mounting bolt (UPPER STARTER BOLT).
Remove the middle starter bolt (MIDDLE STARTER BOLT).
Raise vehicle and support.
Remove the lower front mount nut (FRONT RUBBER MOUNT IN POSITION).
Raise and support engine (SUPPORT ENGINE).
Remove the lower bracket bolt to transmission (BRACKET TRANS BOLT).
Remove the lower bracket bolt to engine block (BRACKET ENGINE BLOCK BOLT).
Relocate the front mount and bracket.
Disconnect the positive battery cable from starter
Disconnect the solenoid connector from starter.
Remove the lower starter bolt (STARTER LOWER BOLT).
Remove starter from vehicle.

1. Disconnect the negative battery cable at the battery.
2. Raise and safely support the vehicle.
3. Remove the electrical connections from the back of the starter.
4. Remove the bell-housing cover.
5. Remove the starter support bracket bolt from the engine block.
6. Unfasten the starter motor-to-engine bolts, then carefully lower the starter.
7. Remove the nuts/bolts that hold the starter support bracket to the starter. To install:
   
8. Transfer the starter support bracket to the new starter if the starter is being replaced.
9. Raise the starter into position and secure the starter using the starter motor-to-engine bolts. Tighten the bolts to 32 ft. lbs. (43 Nm).
10. Install the starter support bracket-to-engine bolt to 24 ft. lbs. (32 Nm).
11. Install the bell-housing cover.
12. Install the starter electrical connections on the back of the starter. Tighten the "S'' terminal to 22 inch lbs. (2.5 Nm) and the battery terminal to 106 inch lbs. (12 Nm).
13. Carefully lower the vehicle, then connect the negative battery cable.

2.3L (VIN D) and 2.4L (VIN T) Engines Fig. 10: When installing the starter, tighten the mounting bolts to 66 ft. lbs. (90 Nm) on the 2.3L and 2.4L engines

1. Disconnect the negative battery cable at the battery.
2. Detach the air inlet duct from the throttle body.
3. Remove the top starter bolt.
4. Raise and safely support the vehicle.
5. Remove the lower starter retaining bolt.
6. If necessary, position the engine wiring harness aside.
7. Position the starter to enable access to the solenoid wiring, then detach the wiring.
8. Remove the starter from the vehicle. To install:
   
9. Raise the starter to the vehicle, then attach the wiring.
10. Position the starter, then secure using the lower starter bolt. Tighten to 66 ft. lbs. (90 Nm)
11. If moved, reposition the engine wiring harness.
12. Carefully lower the vehicle.
13. Install the top starter bolt, then tighten to 66 ft. lbs. (90 Nm).
14. Fasten the air inlet duct to the throttle body.
15. Connect the negative battery cable.

The following is a general procedure for all trucks covered in this manual, and may vary slightly depending on model and series.

Reinstall all nuts as soon as they are removed, since the thread sizes are different.

1. Remove the front bracket bolt or nut. Lower the starter, front end first, then remove the unit from the truck.

3. Disconnect all wiring from the starter solenoid. Replace each nut as the connector is removed (as thread sizes differ from connector to connector). Note or tag the wiring positions for installation.
   
4. Remove the bracket from the starter and the two mounting bolts. On engines with a solenoid heat shield, remove the front bracket upper bolt and detach the bracket from the starter.
   
5. Remove the front bracket bolt or nut. Lower the starter front end first, and then remove the unit from the car.
   

To install:

1. Position the starter into place and secure it with the front bracket bolt and nut. Torque the two mounting bolts to 25-35 ft. lbs.
   

CAUTION If shims were removed, they must be replaced to ensure proper pinion-to-flywheel engagement.

1. On engines with a solenoid heat shield, attach the bracket to the starter. Install the bracket to the starter and the two mounting bolts. Install the front bracket upper bolt.
   
2. Connect all wiring to the starter solenoid and tighten the nuts.
   
3. Lower the vehicle.
   
4. Connect the negative battery cable.

6. Carefully lower the vehicle, then connect the negative battery cable.

3. If moved, reposition the engine wiring harness.
4. Carefully lower the vehicle.
5. Install the top starter bolt, then tighten to 66 ft. lbs. (90 Nm).
6. Fasten the air inlet duct to the throttle body.
7. Connect the negative battery cable.

1. Install the bolt to hold the starter stay to the upper stiffener plate. Tighten the bolt to 43 inch lbs. (5 Nm).
2. Install the starter connector.
3. Connect the starter wire with the nut. Tighten the nut to 78 inch lbs. (9 Nm).
4. If equipped with 4WD, install the front driveshaft.
5. Connect the negative battery cable.

SOLENOID REPLACEMENT
The starter solenoid (magnetic switch) is an integral part of the starter assembly.

1. Remove the starter from the van. Remove the heat insulator from the starter assembly, if equipped.
2. Disconnect the wire lead from the magnetic switch terminal.
3. Remove the two long, through bolts holding the field frame to the magnetic switch. Pull out the field frame with the armature from the magnetic switch.
4. Toseparate the starter housing from the magnetic switch assembly, remove the two screws and the starter housing with the pinion gear (1.6 kW), idler and clutch assembly.

To install:

1. If necessary, install the gears and clutch assembly to the starter housing. Apply grease to the gear and clutch assemblies and place the clutch assembly, idler gear, bearing and pinion gear (1.6 kW) in the starter housing.
2. Insert the spring into the clutch shaft hole and place the starter housing onto the magnetic switch. Install the two screws.
3. Install the field frame with the armature onto the magnetic switch assembly and install the two through bolts. Tighten the bolts on the 1.4 kW to 52 inch lbs. (6 Nm) and on the 1.6 kW to 82 inch lbs. (9 Nm).

There is a protrusion or tab on each part; make sure you line them up correctly during assembly.

1. Connect the wire to the terminal on the magnetic switch and tighten the nut to 52 inch lbs. (6 Nm). Install the heat insulator, if equipped.
2. Reinstall the starter on the vehicle. Check starter system for proper operation.
