SOURCE: Rattling noise when applying gas, sometimes

You just might not hear the noise when it is at speed or the engine vibrations are not at the right frequency to cause the resonance.
I'd check the heat shield around the catalytic convertor; they are notorious for doing this and we have one rattling currently too!

SOURCE: Custom buggy wrapped on Astro AWD

All depends on the 4.3 your going to install. The transmission are the same, that both use the 4L60E. E being that the transmission is controlled by a ECM with the engine. If your running a Aspirated 4.3 and not fuel injected, your going to have to run a 4L60 transmission.
As for the AWD the new AWD system on the Astro works off the ABS system as it runs on 2WD till the PCM detects the lost of traction then the transfer case is activated by the ECM.
The earlier Astro and Safari AWD 1991 to 1994 had a true AWD and stayed active, but was not that great off road since it had a 40/60 split ratio front to back transfer.
Good luck and hope this helps.

The O/D light's flashing means there is some kind of transmission trouble.

The codes are..

Trouble Code (1) Probable Cause
12 ............................... System Operation Normal
21 ..................... No. 1 Shift Solenoid Open Circuit
22 .................... No. 1 Shift Solenoid Short Circuit
23 ..................... No. 2 Shift Solenoid Open Circuit
24 .................... No. 2 Shift Solenoid Short Circuit
25 ............................. TCC Solenoid Open Circuit
26 ............................ TCC Solenoid Short Circuit
31 ............ Vehicle Speed Sensor Open Or Short Circuit
32 ................ Throttle Position Sensor Short Circuit
33 ................. Throttle Position Sensor Open Circuit
34 ................ Defective Park/Neutral Position Switch
36 .............. (2) No Signal-Both Vehicle Speed Sensors
(1) - Check listed component for probable cause. Also check wiring and connections of specified component.
(2) - No signal from both transmission and speedometer mounted vehicle speed sensors.

If a trouble code is present, OD OFF light will flash a trouble code. The number of flashes will equal first digit of trouble code. After a one second pause, second digit will be displayed. If more than one trouble code is present, next trouble code will be displayed after a 3 second pause. Smallest number trouble code will be displayed first. Trouble codes will be repeated.

Hope this gave you some insight on the issue.

There are many things that can cause this, each will set a fault code in the computer control module of the engine and drivetrain (both are fully electronically controlled). So you must have a fault code test run to read these codes and then diagnose the cause(s)

Hello
The engine and transmission in this cars drivetrain is fully electronically controlled by a computer called the PCM (Powertrain Control Module). Whenever a problem like this occurs the computer stores a record of the problem in the form of a fault code in its memory, to read these fault codes you must have the systems memory scanned with a special tool. Once the fault code(s) are read you then must perform the appropriate diagnostic testing to find and resolve the problem(s)

Spend the $15 bucks and get a Haynes or Chilton manual from Auto Zone. It will be alot more helpful than any online diagram. They show complete overhaul and rebuild/removal of the drivetrain.
