Thanks for trying to help. But I already posted my solution I found out myself by going ahead with the work. The tapered shaft of the ball joint being pressed into the knuckle was never the problem; I had that part done. The problem was the half-shaft assembly would not allow the ball joint to be raised up high enough to allow the taper to completely clear the knuckle. I removed six 8mm hex bolts from the center hub cover, which released the hub dust cover and the end of the spline shaft plate. Then there as a 26mm (I think) inside split ring to be removed. Then the shaft easily slid out of the back of the hub, and I was able to finish removing the lower ball joint. The job is completed now. Unfortunately, the ABS light is on so perhaps I inadvertently damaged the ABS sensor when I removed the hub to repack the wheel bearings. Maybe I'll get lucky and it just needs to be driven a while (like to get the front end aligned) to self-calibrate.

That's why I believe I damaged the sensor. Had no need to remove the six 17mm bolts holding the brake disk on the hub since being the unit can be removed as an assembly to service the bearings, so the tone wheel is as it was. But I read elsewhere that the '99 Rodeo must be driven several miles at low speed to recalibrate the ABS after any work that disturbs the sensor; perhaps the '99 Trooper is similar. I haven't driven it yet; I'm makjing a trip to Sears tomorrow (one of wifey's favorite stores) and I'll have them do the alignment for me.

The upper or lower ball joint is bolted into lower control arm or upper control arm
to remove from knuckle possibly has split pin to remove first before undoing nut. leave nut on ball joint (finger loose) but so you cant see any thread from shaft and use ball joint splitter to seperate or hit side of knucle with ball peine hammer to jolt tapper shaft of ball joint loose from knucle(dont hit to of ball joint shaft)then to remove nut you have to lift top arm & or knuckle to get between driveshaft

possibly when lifting up knuckle and removing shaft from knuckle wire for abs sensor has been damaged or loose connector check connector

if you separated disc from wheel bearing hub (17mm bolts)interuptor ring on back of hub has come off

on vehicles with abs you have to remove disc and hub as one if not you disturb ring on back of hub

so that means removing brake caliper

What is the best method for changing the lower ball joint/control arm on a 2004 ford freestar?

The lower ball joint original is riveted into the lower control arm. If you can get to the lower control arm with a drill then the rivets can be drilled out and the joint removed . I find it quicker to remove the lower arm and do the job in a vice on the bench. Replacement ball joints will come with grade 8 bolts ( auto engineering quality) and will simply bolt into place using the holes for the rivets. So the procedure will be to jack the vehicle and place securely on jack stands. remove the wheel, remove the ball joint nut and using a ball joint removing tool drive the ball joint taper out of the support arm ( strut) Remove the inner pivot bolt ( remember to note the position of the lock washer as it is encentric and alters the wheel alignment) put the arm in a vice and carry on.

take off the wheel and seek if the join is
pressed/riveted or bolted

odds are its pressed in this case go to a shop and have the press it out and press the new one in,,

1992 lower ball joint replacement

THE LOWER BALL JOINTS ARE A VERY TIGHT PRESS FIT INTO THE ARM, YOU NEED TO BUY A BALL JOINT PRESS KIT TO REMOVE THEM, BUT BASED ON MY PAST EXPERIENCE IT IS BEST TO JUST REMOVE THE LOWER CONTROL ARM AND HAVE A MACHINE SHOP PRESS THEM OUT AND THE NEW ONES IN, IT IS VERY EASY TO DISTORT AND RUIN THE CONTROL ARM DOING AN "ON THE CAR REPLACEMENT", THE BALL JOINT PRESS KIT RUNS ABOUT $50-$200 DEPENDING ON THE MAKER AND THE QUALITY, TRY WWW.HARBORFRIEGHT.COM TOOLS FOR AN ENTRY LEVEL KIT.

Lower Ball Joint Inspection

  2. Raise and support the vehicle.
  3. Prior to carrying out any inspection of the ball joints inspect the wheel bearing.
  4. Have an assistant pull inward and outward on the top and the bottom tire. Mount a suitable dial indicator and measure the movement between the ball joint and the lower arm. If the movement is at or exceeds 0.03 in. (0.75 mm) install a new ball joint.
