Not an exact solution, but perhaps information that might lead to one.

1.Replaced the tumblers? I believe I would replace the entire ignition switch this time. It's my belief that the body of the ignition switch is worn inside, and will keep damaging the tumblers.

2.Do you have a tilt steering wheel? It's best to keep the steering column in straight line when starting the car, then tilt the wheel to where you want, after the car is started. When the steering column is in a tilted position, it puts undue strain on the ignition key switch, and the mechanism the ignition key switch operates, on GM vehicles.

This mechanism, consists of a half moon gear on the ignition key switch, that turns inside a 'Planetary' gear. I used the term 'Planetary', as the gear shape is hard to describe. It resembles an oblong loop, shaped like the number 9, with gear teeth on the inside bottom of the loop. This 'Loop' rotates, when the gear teeth of the ignition key switch, engage the teeth on the loop, and pushes a rod, or retracts the rod. The rod goes down the side of your steering column, and turns on, or turns off an ignition switch, located at the bottom left side of the steering column.

Having the steering wheel tilted, puts a strain on the ignition key switch internals, the oblong loop can break, and/or gear teeth can be stripped off.

Perhaps I have misunderstood what you're referring to as a tumbler.
To me, a tumbler is the guts of the key switch, that the key pushes against. An entire key switch would be way less than that! Was this key switch worked over by a locksmith?

Here, if we are on the 'same page', let me go, and look for a key switch for a 2002 Pontiac Sunbird.

I see! Rare as hens teeth!
Did you get to see your switch? Did it resemble something like this one?

Uses a cable, instead of a rod like I described. Plus Pontiac isn't being made anymore.

Alright. How mechanically inclined are you? Check to see if the ignition switch that the cable, or rod, connects to, has moved on the steering column. If it is located on the column, it should be mounted with two screws. The switch mount itself may have slotted holes, the screws may have loosened, and the switch may have drawn up towards the steering wheel. This would not allow it to be in the correct position, so that a full turn of the key, won't move the switch to the On position.

Key wont turn or will not even move

I went through that, with my 2002 Ford Focus. My favorite local parts & service center, replaced the ignition switch tumbles or the whole thing. Then I had to have the chip key reprogrammed. The fix may depend on the year, make, & model of your vehicle. I hope the two videos will be helpful. http://youtu.be/MMR-a2n05gc

Why does my 2000 pontiac grand prix cranks but wont start?

Check if you got fuel coming in. If so, check and make sure you got a spark. More than likely it WILL be your fuel pump, spark plug wires, spark plugs, modules or your ignition control module. Test the fuel railings first. Next check your spark, 99% shure it's one or the other. Trust me!

Car wont start

I finally found a mechanic who found 3 broken wires. The diagnostic machine now reads the car and no faults were found. He changed the fuel pump and the car now cranks but doesnt fire up. I got fed up with the mechanic scratching his heading after 3 weeks sat in his garage so i got the car back home. I changed the battery cos the old one was completely knackered. I need to get this started asap... any suggestions? its a 1.9 diesel

Car wont start, the security light is blinking and the car wont start

Your VATS security system is failing. Quick fix, turn key forward 2 clicks till right before it starts. Leave it for 10 minutes. (no less) turn back key and then start again. should be fine. Getting these fixed is about 800 bucks. They sell a bypass for 200 online. I did the "10 minute trick" for over a year, till finally the Computer went. I ended up doing the 200 dollar bypass. Works great, no worries.
Wont crank, wont start, everything else seems fine???? Black chip on key? Read up on this link

Could be a sensor that detects the position of the accelerator pedal but what is model and year of car? As for car not wanting to or won't crank are you getting lights on dash and when you turn key are you getting a clicking noise from under the bonnet? How hot did car get?
