Question about 1991 Mazda MX-5

Broken caliper pin- threaded on both ends I believe

The left rear brake caliper nonheaded bolt or pin has either pulled out or broken off- not sure which yet. It is only attached by the headed bolt on the ''bottom'' part of the caliper. Is that part number H15025- brake caliper bolt/pin listed on autozone site for 5.99? What is the best way to screw that thing in or get the old one out when there is no way to grip it and no place for a wrench? If it did break, what is best way to get broken part out as it is not flush and would rather not drill and rethread?

If the guide pin is broken then the easiest way is to weld a nut to the rest of the pin. this way you can use a socket/andor wrench to remove it. trying to drill it out is quite difficult and often times leads to ruining the threads and having to drill an over size hole and heli-coil it. with welding a nut on it also heats the surrounding metal an helps loosen the pin that is rusted in. i have done this coutless times always with success.

Removal & Installation


NOTE Using a brake pedal holding tool, depress the brake pedal past its first inch of travel and hold it in this position. This will isolate the master cylinder from the hydraulic brake system and will not allow brake fluid to drain out of the reservoir while the brake lines are open.

  1. Before servicing the vehicle, refer to the Precautions section.
  2. Remove or disconnect the following:

    Negative battery cable Rear wheels Banjo bolt retaining the brake hose to the caliper. Be sure to plug the end of the brake hose or cover it with a plastic bag to prevent contamination from entering the hydraulic system. Caliper guide pin bolts Caliper assembly from the brake adapter by rotating the bottom of the caliper away from the rotor, then lift the caliper with the pads away from the adapter abutment Brake pads by pushing (outboard) or pulling (inboard) from the caliper fingers and piston

To install:
  1. Completely compress the caliper piston
  2. Install or connect the following:
    NOTE The outboard pads are side oriented, make sure the spring clip is installed so it is positioned downwards when the caliper is installed.


    Inboard pad clip against the piston cavity and press the pad until the clip is seated making sure the pad backing plate is flush against the piston


    Outboard pad making sure the locating pins are positioned against the ramps. Slide the pad onto the caliper and ensure the locating pins are squarely seated into the holes on the caliper and the pad is flush against the caliper fingers.
  3. Make sure the abutment shims are in place on both slide abutments.
  4. Retract the caliper guide pins to clear the caliper adapter bosses.

    Brake caliper. Staring with the upper end, position the caliper and shoes over the rotor and align the outboard pad upper edge with the caliper slide abutment. Rotate the lower end of the caliper into position Caliper guide pin bolts and tighten to 200 inch lbs. (23 Nm) Banjo bolt with new washers on each side of the hose fitting and tighten to 35 ft. lbs. (47 Nm) Wheels Negative battery cable
  5. Bleed the brake system and road test the vehicle

How do I remove the front brakes? Is there a special tool?


prev.gif next.gif Some GM Vehicles use aT-30 Torx bit, other use a regular hex head bolt with a ratchet tor remove the caliper. The following shows how to remove the caliper from the line. Brake Caliper Removal & Installation Front To Remove:
  1. Before servicing the vehicle, refer to the precautions in the beginning of this section.
  2. If the brake fluid level is higher than midway between the maximum-full point and the minimum allowable level, remove brake fluid to the midway point before proceeding.
  3. Raise and support the vehicle.
  4. Remove the tire and wheel assembly.
  5. Hand tighten 2 wheel lug nuts to retain the rotor to the hub.
  6. Install a large C-clamp over the brake caliper with the ends of the clamp against the rear of the caliper body and the outer brake pad.
  7. Tighten the C-clamp until the caliper piston is compressed into the bore enough to allow the piston to slide past the rotor and remove the C-clamp.
  8. Disconnect the brake line from the caliper and discard the two copper gaskets.
  9. Plug the brake line and the opening in the brake caliper. NOTE: On second design hardware, the upper caliper pin bolt has a bushing as part of the bolt. The lower caliper pin bolt is of a solid design.
  10. Remove the caliper pin bolts and the caliper from the bracket.
To Install:
  1. Replace any damaged caliper pin boots.
  2. If reusing the brake caliper pin bolts, wipe the old grease from the brake caliper pin bolts.
  3. On first design hardware apply high temperature silicone brake lubricant to the brake caliper pin bolts. On second design hardware, apply a thin coat of NIGLUBE® or equivalent grease to the brake caliper pin bolts. In either case it is not necessary to apply lubricant to the threads of the pin bolts.
  4. Install the brake caliper over the brake pads into the brake caliper bracket. NOTE: On second design hardware, the upper caliper pin bolt has a bushing as part of the bolt. The lower caliper pin bolt is of a solid design.
  5. Install the caliper pin bolts and torque to 38 ft-lbs (51 Nm) (1996 - 1999), 63 ft-lbs (85 Nm) (2000 – 2005).
  6. Install the brake hose bolt with new copper brake hose gaskets to the brake hose and to the brake caliper, torque to 33 ft-lbs (45 Nm) (1996 – 2001) 32 ft-lbs (43 Nm) (2002 – 2005).
  7. Bleed the brake system.
  8. With the engine OFF, gradually apply the brake pedal to approximately 2/3 of its travel distance and slowly release the pedal. Wait 15 seconds and do it again until a firm brake pedal is obtained.
  9. Remove the 2 wheel lug nuts to retain the rotor to the hub.
  10. Install the tire and wheel assembly.
  11. Lower the vehicle.

Caliper removal

  1. Disconnect the brake hose.
  2. Remove the bolt.
  3. Disconnect the rear wheel brake hose (2A442).
  4. Remove the copper washers and plug the brake hose.

This is for the front: Removal & Installation
  1. Remove 2/3 of the brake fluid from the master cylinder.
  2. Remove or disconnect the following:
    • Wheel
    • Caliper. Suspend the caliper from the frame with mechanic's wire. Do not allow the caliper to hang from the brake hose.
    • Caliper mounting bracket bolts
    • Caliper mounting bracket from the steering knuckle assembly
    • Brake pads from the caliper mounting bracket
    • Clips from the inside ends of the caliper mounting bracket and discard
To install:
  1. Install or connect the following:
    • Clips to the inside ends of the caliper mounting bracket
    • Brake pads to the caliper mounting bracket
    • Inner pad (1 wear indicator)
    • Outer pad (2 wear indicators)
    • Caliper mounting bracket to the steering knuckle assembly
  2. Perform the following procedure before installing the caliper mounting bracket bolts:
    • Remove all traces of the original adhesive patch.
    • Clean the threads of the bolt with brake parts cleaner or the equivalent and allow to dry.
    • Apply red Loctite®272 to the threads of the bolt.
  3. Install or connect the following:
    • Caliper mounting bracket bolts to the steering knuckle. Tighten the caliper guide pin bolts to 74 ft. lbs. (100 Nm) on 15 series or 80 ft. lbs. (108 Nm) on 25/35 series.
    • Caliper
    • Tire and wheel assembly
  4. Refill the master cylinder to the proper level with fresh brake fluid. Pump the brake pedal slowly and firmly in order to seat the brake pads. Burnish the brakes as needed.

Can not get rear break caliper off on 2001 Tahoe. Mounting bolts will not come out of caliper to caliper will not slide off.


If the mounting bolts will not come off,buy a complete rebuilt caliper with mounting bracket and hardware. Check that the hardware contains new mounting bolts.
Cut bolts off with a high speed metal cutting disk and remove caliper.
When installing new caliper always use thread lock on all mounting bolts.
Bleed system with new fresh brake fluid and you are done!

Front brake rotors.


1. Loosen the wheel nuts slightly. 2. Raise the front of the car and support it with safety stands in the proper locations. 3. Remove the wheel nuts and front wheel. 4. Remove the brake hose mounting bolts. 5. Remove the caliper bracket mounting bolts, and hang the caliper to one side. CAUTION: To prevent accidental damage to the caliper or brake hose, use a short piece of wire to hang the caliper from the undercarriage. 6. On ABS equipped vehicles, remove the wheel sensor wire bracket, then remove the wheel sensor from the knuckle but do not disconnect the wheel sensor connector. NOTE: Use ball joint removers to separate the ball joints from the suspension or tie-rod end. 7. Clean any dirt or grease off the ball joint. Remove the cotter pin from the tie-rod end ball joint castle nut and remove the nut. 8. Apply grease to the special tool on the areas shown. This will ease installation of the tool and prevent damage to the pressure bolt threads. 9. Install a 10mm hex nut on the ball joint. Be sure that the hex nut is flush with the ball joint pin end to prevent damage to the threaded end of the ball joint. 10. Adjust the jaw spacing by turning the pressure bolt. NOTE: If necessary, apply penetrating type lubricant to loosen the ball joint. 11. Once the tool is in place, turn the adjusting bolt as necessary to make the jaws parallel. Then hand tighten the pressure bolt, and recheck the jaws to make sure they are still parallel as pictured above. 12. With a wrench, tighten the pressure bolt until the ball joint shaft pops loose from the steering arm. WARNING: WEAR EYE PROTECTION. THE BALL JOINT CAN BREAK LOOSE SUDDENLY AND SCATTER DIRT OR OTHER DEBRIS IN YOUR EYES. 13. Remove the tool, then remove the nut from the end of the ball joint and pull the ball joint out of the steering/suspension arm. Inspect the ball joint boot and replace if damaged. 14. Remove the cotter pin from the lower arm ball joint castle nut, and remove the nut. 15. Install a 12mm hex nut on the ball joint. Be sure that the hex nut is flush with the ball joint pin end, or the threaded section of the ball joint pin might be damaged by the ball joint remover. 16. Use the ball joint remover, 32mm, as shown to separate the lower ball joint and lower arm. NOTE: If necessary, apply penetrating type lubricant to loosen the ball joint. 17. Remove the knuckle protector. 18. Remove the cotter pin from the upper ball joint castle nut, and remove the nut. 19. Install a 10mm hex nut on the ball joint. Be sure that the hex nut is flush with the ball joint pin end, or the threaded section of the ball joint pin might be damaged by the ball joint remover. 20. Use the ball joint remover as shown to separate the upper ball joint and knuckle. NOTE: If necessary, apply penetrating type lubricant to loosen the ball joint. 21. Pull the knuckle outward and remove the driveshaft outboard joint from the knuckle by tapping the driveshaft end using a plastic hammer, then remove the knuckle. 22. Remove the knuckle from the hub unit. 23. Remove the four flange bolts, then separate the hub unit from the brake disc.

For a wrench or for the acctual bolt size.
To remove front pads..you need 8mm allen socket to pull the caliper guide pins, then 17 or 18mm..To remove rear pads...you need 13mm socket for lock bolt on guide pins and 15mm open end wrench (thin section to hold guide pin while you remove lock bolts..I ground down a spare wrench). You DO NOT have to remove rear carriers to change rotors..just remove lock screw and angle rotor out. The B5 Passats don't have the electronic parking brake so you don't need VAG Com to change pads.
Installation tips:
Clean and regrease the guide pins with "synthetic caliper grease"
Rear lock bolts come with preapplied thread locker and "are not to be reused"..I just wire brush the threads and use some Loctite Blue on em. I smear just a little antisieze on the inside bore of the rotors and on the lock screw threads to prevent corrosion and make next rotor change ez. Torques:
Front caliper guide pins:18 ft lb
Front carrier bolts: 89 ft lb
Rear guide pin lock bolts:26 ft lb
Wheel lugs: 89 ft lb

DONT KNOW HOW TO REMOVE THE BREAK CALIBER


To remove the caliper, you need a torx head tool (can't remember exact size) to remove the two slide pin bolts.(inside the two small rubber boots at each end of caliper) After getting them loose, remove the brake hose, then remove bolts and caliper. (don't loose the two copper washers...if they aren't in the new caliper box you will need them.) Check and see if the caliper retracts easily after it is removed. If it does, the rubber brake hose may have internally failed and is your problem. If piston is very hard to move, get a new caliper. Replace both side brake pads, not just side you are workingon. (recommend both calipers as well but most times it works fine with one.
When replacing, make sure slides are free in calipers and thread pins by hand so that you don't cross thread them. After it's back together bleed front brakes and before moving car step on brake to re-set pistons.
