Unfortunately, your evaporator coil is inside of the heater box along with the heater core. You must completely remove the dash and then remove the heater box. This is not a job for the inexperienced and unskilled. You will also need a freon recycling machine to suck the system dry and re-charge once the repairs are made.

Removal Procedure
  1. Remove the HVAC module assembly. Refer to HVAC Module Assembly Replacement .
  2. Remove the heater core case cover.
  3. Remove the heater core bracket and screw.
  4. Remove the heater core.
Removal Procedure
Recover the refrigerant. Refer to Refrigerant Recovery and Recharging .
  1. Drain the engine coolant. Refer to Cooling System Draining and Filling in Engine Cooling.
  2. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information.
  3. Remove the evaporator hose from the evaporator. Refer to Air Conditioning Evaporator Hose Assembly Replacement .
  4. Lower the vehicle.
  5. Remove the heater hoses from the heater core. Refer to Heater Hoses Replacement .
  6. Raise the vehicle. Refer to Lifting and Jacking the Vehicle in General Information.
  7. Remove the drain tube elbow from the evaporator block heater case plate.


Remove the nuts holding the heater case plate for the heater pipes. Remove the heater case plate and the seals for the heater pipes. Remove the nuts holding the heater case plate for the evaporator block. Remove the heater case plate and seal for the evaporator block. Remove the nut for the HVAC module assembly bracket. Lower the vehicle. Remove the instrument panel (IP) carrier. Refer to Instrument Panel Carrier Replacement in Instrument Panel, Gauges, and Console. Remove the cross vehicle beam (tie bar). Remove the floor air duct from the HVAC module. Refer to Floor Air Outlet Replacement . Remove the air distribution duct. Refer to Air Distributor Duct Replacement .
Remove the daytime running lights (DRL) sensor wiring harness clip (1) from the HVAC module assembly. Disconnect the IP lamp dimmer switch electrical connector (2). Remove the wiring harness clips (3) from the HVAC module assembly bracket. Disconnect the vacuum source hose (4) from the vacuum tank.
If you have never done this before I suggest you take it to a ASE certified repair shop or the dealer .

Could a missing flow straightener prevent a/c from cooling?


No . it will not affect the cooling. If the compressor was replaced because of internal failure it is possible that there is metal stuck in the TX valve orifice preventing full fluid flow to allow the evaporator to work properly. Basically how an ac system works is this . There is gas in the system. A compressor turns this gas to a liquid in the condenser. This is achieved by the TX valve restricting the flow to the evaporator ( bit under the dash). As there is a low pressure in that unit from the compressor trying to suck the gas out then the liquid is converted back to gas ( boiling off quickly from the heat in the car) which cools the air around the evaporator . The process is repeated . IF the tx valve becomes blocked or overloaded by excessive compressor oil then you have problems with cooling.. Have it checked out by an accredited ac specialist shop as the differating pressures between the suction and high pressure sides of the compressor will reveal why it is not cooling.

My service engine soon light is on and I have been told the code is 1494. What does that mean?


P1494 is a Leak Detection Pump Switch or Mechanical Fault. During evaporative system diagnosis, Leak Detection Pumps have mistakenly been replaced. A thorough inspection for pinched, kinked, or disconnected supply vacuum lines (as currently listed in the Powertrain Diagnostic Procedures) is a critical step in diagnosing DTC P1494 (LDP SW OR MECHANICAL FAULT). This is a problem with evaporative emissions system and should not affect drivability. If this was helpful please leave positive rating.

You'll have to replace the evaporator if it leaks. The part is kind of expensive but is available aftermarket. Use 134A. I can likely post the removal procedure.

A/C Evaporator Core Orifice The A/C evaporator core orifice (19D990) should be replaced whenever the A/C compressor (19703) is replaced for lack of performance (internal damage). The A/C evaporator core orifice, located in the condenser to evaporator tube (19835), cannot be serviced in detail as a component of the line. If replacement is necessary, follow the procedure outlined for Liquid Line Removal and Installation. An orifice tube replacement service kit may be used as an optional service procedure. Refer to Section 12-00 for information regarding the use of an A/C Evaporator Core Orifice Replacement Kit E5VY-19D695-A.

A/C Evaporator Core Orifice Replacement Kit Installation
  1. Discharge A/C refrigerant system. Refer to System Discharging and Recovery as outlined.
  1. Remove condenser to evaporator tube (19835) from vehicle.
  1. Locate A/C evaporator core orifice (19D990) by three indentations or a circular recess in metal portion of the condenser to evaporator tube.

  1. Note angular position of ends of condenser to evaporator tube so that it can be reassembled in correct position.
  1. Cut a 63.5 mm (2.5 inch) section from condenser to evaporator tube at A/C evaporator core orifice location. Do not cut closer than 25.4 mm (1 inch) from start of a bend in tube.

  1. Remove contaminants from the two pieces of the condenser to evaporator tube.
  1. NOTE: The inlet half of the condenser to evaporator tube will be positioned against the A/C evaporator core orifice tabs when correctly assembled.

    Lubricate fitting with clean refrigerant oil and assemble orifice tube kit (with A/C evaporator core orifice installed) to condenser to evaporator tube. Make sure flow direction arrow is pointing toward evaporator end of the condenser to evaporator tube, and taper of each compressor ring is toward compression nut.

I assume he used a leak tester and found a leak in the evap which is inside the plenum housing. Need to remove the plenum to get access to the evap. big job. If you are technical, you could remove the plenum assembly and let him replace the evap & then let you out the plenum back in. Then take back to have him evacuate and recharge system.

NOTE: The evaporator core is not separately serviceable. It is serviced only with the evaporator core housing assembly.
NOTE: Installing a new suction accumulator is not required when repairing the refrigerant system except when there is physical evidence of system contamination from a failed A/C compressor or damage to the suction accumulator.
NOTE: If an evaporator core leak is suspected, the evaporator core must be leak tested before it is removed from the vehicle. For additional information, refer to Section 412-00 .
  1. Remove the evaporator core housing. For additional information, refer to Section 412-02 .
  1. Transfer the components from the old evaporator core housing to the new evaporator core housing

Evaporator Core Housing Removal
  1. Disconnect the battery ground cable (14301).
  1. Recover the refrigerant. For additional information, refer to Section 412-00 .
  1. Drain the radiator. For additional information, refer to Section 303-03 .
  1. Remove the screws and the RH cowl vent screen.
  1. Disconnect the vacuum hoses and the wire harness connector from the evaporative emission canister purge valve (EVAP canister purge valve) (9C915).
  1. Remove the nuts and remove the evaporative emission canister purge valve.
  1. Remove the heater hoses from the heater core.
  1. Remove the screw and reposition the windshield washer fluid reservoir.
  1. Disengage the four wire harness retainers from the top of the RH fender apron.
  1. Remove the RH front wheel and tire.
  1. Remove the screws from the RH fender apron and remove the fender apron.
  1. Disconnect the wire harness connector from the A/C cycling switch (19E561).
  1. Disconnect the wire harness connector from the blower motor (18527).
  1. Disengage the wire harness connector from the retainer.
  1. Disconnect the evaporator to compressor suction line from the suction accumulator/drier (19C836). For spring lock couplings disconnect and connect general procedure, refer to Section 412-00 .

    Disconnect the suction accumulator/drier from the A/C evaporator core.

  1. Disconnect the condenser to evaporator tube from the A/C evaporator core (19860). For spring lock couplings disconnect and connect general procedure, refer to Section 412-00 .
  1. Remove the RH instrument panel insulator.
    • Remove the pushpins.
    • Disengage the courtesy lamp holder.
    • Disconnect the power point wire harness connector and remove the RH instrument panel insulator.
  1. Remove the in-car temperature sensor hose and elbow from the evaporator housing.
  1. Remove the nuts at the top of the evaporator housing.
  1. Remove the nuts at the bottom of the evaporator housing.
  1. Remove the screw and nut near the blower motor.
  1. Remove the screws.
  1. Separate the housing and remove the blower motor and A/C evaporator core.
  1. Disconnect the wire harness connector.
  1. Remove the evaporator core cover.

The heater-A/C housing assembly must be removed from the vehicle and the two halves of the housing separated for service access of the heater core, evaporator coil, blend-air door, and each of the various mode control doors.

WARNING: On vehicles equipped with airbags, refer to Airbag Systems Safety Information and Procedures. Before attempting any steering wheel, steering column, or instrument panel component diagnosis or service. Failure to take the proper precautions could result in accidental airbag deployment and possible personal injury. See: Restraint Systems\Air Bag Systems\Service Precautions

REMOVAL
  1. Disconnect and isolate the battery negative cable.
  2. Remove the instrument panel from the vehicle. Refer to: Body and Frame, Interior Trim, Dashboard / Instrument Panel, Service and Repair, Instrument Panel Service Procedures, Instrument Panel Assembly Replacement, See: Body and Frame\Interior Moulding / Trim\Dashboard / Instrument Panel\Service and Repair\Instrument Panel Assembly
  3. If the vehicle is not equipped with air conditioning, go to Step 6. If the vehicle is equipped with air conditioning, recover the refrigerant from the refrigerant system. Refer to: Heating and Air Conditioning, Service and Repair, Procedures, Refrigerant System Recovery, See: Service and Repair\Refrigerant System Recovery
  4. Disconnect the liquid line refrigerant line fitting from the evaporator inlet tube.
    • Install plugs in, or tape over all of the opened refrigerant line fittings.
  1. Disconnect the accumulator inlet tube refrigerant line fitting from the evaporator outlet tube. See Refrigerant Line Coupler for the procedures.
    • Install plugs in, or tape over all of the opened refrigerant line fittings.
  1. Drain the engine cooling system.
  2. Disconnect the heater hoses from the heater core tubes. Install plugs in, or tape over the opened heater core tubes.
  3. Unplug the heater-A/C system vacuum supply line connector from the tee fitting near the heater core tubes.
  4. Unplug the heater-A/C unit wire harness connector, which is fastened to the heater-A/C housing next to the blower motor relay.
    1. Remove the five nuts from the heater-A/C housing mounting studs on the engine compartment side of the dash panel. Remove or reposition the evaporation canister for additional access, if required.
    2. Pull the heater-A/C housing rearward far enough for the mounting studs and the evaporator condensate drain tube to clear the dash panel holes.
    3. Remove the heater-A/C housing from the vehicle.
    INSTALLATION
    1. Position the heater-A/C housing to the dash panel. Be certain that the evaporator condensate drain tube and the housing mounting studs are inserted into their correct mounting holes.
    2. Install and tighten the five nuts onto the heater-A/C housing mounting studs on the engine compartment side of the dash panel. Tighten the nuts to 6.2 Nm (55 in. lbs.) .
    3. If the evaporation canister was repositioned during the removal procedure, reinstall it to its proper position.
    4. Connect the Heater-A/C system vacuum supply line connector to the tee fitting near the heater core tubes.
    5. Unplug or remove the tape from the heater core tubes. Connect the heater hoses to the heater core tubes and fill the engine cooling system.
    6. If the vehicle is not equipped with air conditioning, go to Step 10. If the vehicle is equipped with air conditioning, unplug or remove the tape from the accumulator inlet tube and the evaporator outlet tube fittings. Connect the accumulator inlet tube coupler to the evaporator outlet tube.
    7. Unplug or remove the tape from the liquid line and the evaporator inlet tube fittings. Connect the liquid line coupler to the evaporator inlet tube.
    8. Evacuate the refrigerant system. Refer to: Heating and Air Conditioning, Service and Repair, Procedures, Refrigerant System Evacuate, See: Service and Repair\Refrigerant System Evacuate
    9. Charge the refrigerant system. Refer to: Heating and Air Conditioning, Service and Repair, Procedures, Refrigerant System Charge, See: Service and Repair\Refrigerant System Charge
    10. Install the instrument panel in the vehicle. Refer to: Body and Frame, Interior Trim, Dashboard / Instrument Panel, Service and Repair, Instrument Panel Service Procedures, Instrument Panel Assembly Replacement, See: Body and Frame\Interior Moulding / Trim\Dashboard / Instrument Panel\Service and Repair\Instrument Panel Assembly
    11. Connect the battery negative cable.
    12. Start the engine and check for proper operation of the heating and air conditioning systems.

Evaporator


The following is a general removal procedure of A/C evaporator core. The evaporator is removed differently from different vehicles.
For example, a 1994 Ford Taurus/Mercury Sable instructs you to, "Using a hot knife, cut the top of the air conditioning evaporator housing between the raised outline."

Use a hacksaw or a hot knife to cut the case. Reprinted with the permission of Ford Motor Company.
But a 1993 Ford Probe manual says to simply remove the blower motor and assembly screws before separating the case halves and removing the evaporator.




The following procedure assumes that access to the evaporator has been determined.
  • Recover the refrigerant.
  • Drain the radiator if the heater hose(s) has to be removed to gain access.
  • Remove the heater hose(s), if necessary.
  • Remove any wiring harness, heat shields, brackets, covers, and braces that may restrict access to the evaporator core.
  • Remove the liquid line at the thermostatic expansion valve (TXV) or fixed orifice tube (FOT).
  • Remove the suction line at the evaporator or accumulator outlet.
  • Gain access to the evaporator core as outlined in the service manual.
  • Lift the evaporator from the vehicle.
  • Drain the oil from the evaporator into a calibrated cup.
  • For replacement, reverse the preceding procedure. First, replace the oil with the same amount and type you previously drained.
