Question about 1995 Volvo 960

My 1996 Volvo 960 failed emissions testing. I was told it was an EGR VALVE. After removing the manifold plenum (the intake piece with the short rubber tubing) I saw what looked like a temp sensor on the bottom of engine block wire was disconnected. I decided to install the EGR anyway since the car has 140k on it. Questions is - I can?t find it. I removed everything from the driver?s side except a little black box to the left of the front knock sensor. Is the egr valve under there? Thanks, Red

The egr valve is to the right of the black housing (oil separator housing) there is a yellow vacuum hose attached to it.

How to replace a intake plenum gasket


Well basically, you remove the intake plenum and replace the gasket and reinstall the plenum. Here are the steps:

1. Disconnect the negative battery cable from the remote jumper terminal located at the right strut tower.
2. Remove the air inlet resonator and tube.
3. Remove the throttle actuator cables from the throttle arm and bracket.
4. Disconnect Secondary Runner Valve (SRV), Manifold Tuning Valve (MTV), Throttle Position Sensor (TPS), Idle Air Control (IAC) motor electrical connectors.
5. Remove the electrical connector and the Intake Air Temperature/Manifold Absolute Pressure (TMAP) sensor.
6. Disconnect vacuum hoses from the Secondary Runner Valve (SRV) reservoir, Speed Control reservoir, and PCV.
7. Remove right and left intake manifold supports.
8. Remove support brackets at the intake manifold front corners and MTV.
9. Loosen upper fastener attaching throttle body to support bracket.
10. Remove clips attaching EGR tubes to intake manifold.
11. Remove intake manifold bolts and manifold
12. Remove old gaskets, Clean gasket surfaces, and install new gaskets.
13. Reverse steps to reinstall manifold

I need written instructions for installing an EGR Valve on a 96 Ford Exploer Eddie Bauer V6 4.0 engine. Trying to pass emission inspection.

REMOVAL & INSTALLATION

PFE/DPFE Sensor
This component is found on all engines, and is also referred to as the backpressure transducer.
  1. Disconnect the negative battery cable.
  2. Detach and label the wiring harness connector from the PFE/DPFE sensor.
  3. Disconnect all of the hoses from the sensor.
  4. Remove the mounting nuts, then separate the sensor from the mounting bracket.
  5. If necessary, remove the EVR solenoid and the PFE/DPFE mounting bracket from the upper intake manifold.
To install:
  1. If removed, install the EVR solenoid and mounting bracket onto the upper intake manifold.
  2. If applicable, install the EGR tube heat shield.
  3. Position the PFE/DPFE sensor on the mounting bracket, then install and tighten the mounting nuts until snug.
  4. Attach all necessary hoses and wiring to the sensor.
  5. Connect the negative battery cable.

EGR Vacuum Regulator (EVR) Solenoid
The EVR solenoid is mounted either on the same bracket as the PFE/DPFE sensor, attached to the upper intake manifold, or near the EGR valve on its own bracket.
  1. Disconnect the negative battery cable.
  2. Label and detach the wiring harness connector from the EVR solenoid.
  3. Detach the main emission vacuum control connector from the solenoid.
  4. Remove the retaining nuts, then separate the solenoid from the mounting bracket.
To install:
  1. Position the solenoid on its mounting bracket and install the retaining nuts.
  2. Attach the main emission vacuum control connector and the wiring harness connector to the EVR solenoid.
  3. Connect the negative battery cable.

EGR Valve
See Figures 6 and 7
  1. Disconnect the negative battery cable.
  2. If necessary, remove the air inlet tube from the throttle body and air cleaner housing.
  3. Label and detach all vacuum hoses from the EGR valve.
  4. Label and detach any electrical wiring harness connectors from the EGR valve.
  5. Disconnect the EGR valve-to-exhaust manifold tube from the EGR valve.
  6. Remove the EGR valve mounting fasteners, then separate the valve from the upper intake manifold.
  7. Remove and discard the old EGR valve gasket, and clean the gasket mating surfaces on the valve and the intake manifold.

To install:

  1. Install the EGR valve, along with a new gasket, on the upper intake manifold, then install and tighten the mounting bolts to 4-22 ft. lbs. (20-30 Nm) on 3.8L engines, or to 106-49 inch lbs. (1-18 Nm) on 5.0L engines.
  2. Connect the EGR valve-to-exhaust manifold tube to the valve, then tighten the tube nut to 30 ft. lbs. (41 Nm).
  3. Connect all wiring or hoses to the EGR valve.
  4. Install the air inlet tube.
  5. Connect the negative battery cable.

How to replace an intake manifold gasket on a 1996 gmc jimmy


Hello,

Here is a detailed summary on the procedure of how to replace the intake manifold gasket on a 1996 gmc jimmy;
REMOVING THE UPPER INTAKE MANIFOLD(PLENUM)
STEP 1 Disconnect Battery (may not be absolutely necessary, but a good practice to avoid shorting a positive wire to ground).


STEP 2 Remove serpentine belt.

STEP 3 Drain the coolant.

STEP 4 Remove air cleaner ducting and disconnect wires.

STEP 5 Disconnect throttle linkage and bracket.

STEP 6 Disconnect cruise control cable.

STEP 7 Remove brake booster vacuum hose at manifold.

STEP 8 Remove PCV hose.

STEP 9 Remove ignition coil and bracket.

STEP 1O Remove purge solenoid and bracket.

STEP 11 Relieve fuel pressure at test port.

STEP 12 Remove fuel lines and bracket.

STEP 13 Remove upper intake manifold.

REMOVING THE LOWER INTAKE MANIFOLD
STEP 1 Remove the distributor and label the spark plug wires.

STEP 2 Remove heater hoses and bypass hose.

STEP 3 Remove upper radiator hose.


STEP 4 Remove EGR valve?

STEP 5 Remove sensors and bracket on right side.

STEP 6 Remove EGR tube, clamp and bolt.

STEP 7 Remove PCV valve (and replace).

STEP 8 Unbolt A/C compressor and move it aside.

STEP 9 Loosen compressor bracket and slide forward, but do not remove it.

STEP 10 Remove alternator bracket bolt (or remove alternator and set aside)

STEP 11 Unplug all vacuum lines from intake manifold.


STEP 12 Unplug all electrical connectors from manifold.

STEP 13 Take note of the intake manifold bolts and mark the location of the bolts.


STEP 14 Remove intake manifold bolts, and manifold.

STEP 15 Clean mating surfaces

THE MAIN INSTALLATION
STEP1 Set the new gaskets in place and apply silicone to flat areas on front and rear of engine block.

STEP2 Apply thread locking compound to manifold bolts.

STEP 3 Install the manifold and tighten bolts to 35 ft-lbs, in proper sequence.

STEP4 Install the distributor.

STEP5 Install the upper intake manifold.



The remaining installation procedures are basically the reverse of removal.

Exhaust Gas Recirculation System
Operation

This system reduces the amount of oxides of nitrogen (NO x ) in the exhaust by allowing a predetermined amount of exhaust gases to recirculate and dilute the incoming fuel/air mixture. The diluted air/fuel mixture reduces peak flame temperature during combustion, which in turn inhibits the production of Nitrogen oxides. The principal components of the system are:
- EGR tube (connects a passage in the intake manifold to the exhaust manifold)
- EGR valve
- Electronic EGR Transducer
- Vacuum hoses


Component and System Testing
  1. Check the condition of all of the EGR system hoses and tubes for leaks, hardening or kinks on the rubber hoses. Repair and correct these conditions before proceeding any testing.
  2. Be sure that the hoses at both of the EGR valve and EGR valve control are connected to the proper fittings.
  3. Be sure the electrical connector is firmly attached at the valve control.
  4. To check the EGR system operation, connect the DRB III scan tool or equivalent to the 16-way data link connector. The data link connector is located on the lower edge of the instrument panel near the steering column. Follow the scan tool instructions.
  5. After checking the system with the DRB III scan tool, proceed to the EGR valve leak and control tests, then repair as necessary.

Loosen, but do not remove, the EGR tube to intake manifold screws

The EGR valve attaches to the rear of the right cylinder head.
  1. Remove the vacuum tube from the electric EGR transducer solenoid. Inspect the vacuum lines for cracking, poor seal due to hardness, or other problems. Replace with new hoses if necessary.
  2. Remove the electrical connector from the solenoid.
  3. Slide the transducer up and out of the mounting bracket.
  4. Loosen, but do not remove, the EGR tube to the intake manifold screws.
  5. Remove the EGR tube lower screws at the valve.
  6. Remove the EGR valve and transducer.
  7. Clean both gasket surfaces and check for any signs of leakage or cracks. Replace the components if any such damage is found or if the valve fails the tests.

To install:
  1. Loosely install the EGR valve and a new gasket onto the cylinder head.
  2. Using a new gasket, attach the EGR tube to the valve and tighten the screws to 95 inch lbs. (11 Nm).
  3. Tighten the EGR tube to the intake manifold plenum screws to 16 ft. lbs. (22 Nm).
  4. Tighten the EGR valve to the cylinder head screws to 16 ft. lbs. (22 Nm).
  5. Reconnect the transducer solenoid to the vacuum fitting on the manifold.
  6. Slide the transducer into the bracket.
  7. Reconnect the vacuum lines and electrical wires to the EGR transducer.

he EGR valve, or Exhaust Gas Recirculation valve, is a vacuum controlled valve which allows a specific amount of your exhaust back into the intake manifold. This exhaust mixes with the intake air and actually cools the combustion process. Cooler is always better inside your engine. The exhaust your EGR valve recirculates also prevents the formation of Nitrogen related gases. These are referred to as NOX emissions, and are a common cause for failing emissions testing. Unfortunately, your EGR valve can get stuck, causing NOX gases to build up. You'll know if your EGR valve is stuck or malfunctioning because your car will experience symptoms like rough idle and bucking on accelertaion.

If you are in Texas, that car is EXEMPT from emissions. The Volvo onboard OBC II computer does NOT communicate with the machines that test for emissions. It will NEVER pass. You can spend thousands on that car and it will never pass due to the computer issue.

FAILED EGR VALVE


The EGR valve helps your car more efficiently and completely burn fuel by recirculating a portion of your exhaust and running it through the combustion process again. This results in a cooler, more complete burn of the fuel which decreases you car's noxious emissions by prohibiting the formation of some harmful gases.

The EGR valve is vital to your car's emission controls.

When the EGR valve goes bad, it must be replaced - it cannot be repaired.

  • EGR Valve = Exhaust Gas Recirculation Valve.
  • The EGR valve controls formation of noxious emissions.
  • Rough idle and poor acceleration can be caused by a faulty EGR valve.

  • The EGR valve, or Exhaust Gas Recirculation valve, is a vacuum controlled valve which allows a specific amount of your exhaust back into the intake manifold. This exhaust mixes with the intake air and actually cools the combustion process. Cooler is always better inside your engine.     O2 sensor 1996 volvo fail emission test


    There is a slight possibility if the fault for the O2 sensor heater element, which is powered through a separate fuse, but it's unlikely.
