It's probably the actuator located on the front axle on the passenger side. Also, check all your vacuum lines to make sure there's no broken or leaking lines.

that line is just the breather tube for the tcase. the 4x4 vacuum lines are hard plastic lines that run from the tcase to the front axle disconnect

check that the drums or rotors are not rusted that can be one of the reasons that it will do it only some of the time and not all the time also check fluid for brakes and brake booster vacuum line that it is not failed or leaking

Check the vacuum lines from the engine to the transfer case and from the transfer case to the actuator on the front axle.

97 dodge 2500 4x4 will not engage


On the axle there is a vacuum Actuator that engages a collar on the axle that engages the four wheel drive if the axel splines are worn or havent been lined up they will get burred and won't allow the collar to line up. You can remove the actuator and see the splines and determine if they need to be fixed.
