It is called a blend door you need to replace both the actuator and the door. Follow the instructions at this site to use a product called the Heater Treater, it is avail on Ebay. If you wish to go full OEM you must remove the dash assembly completely and that takes about 12 hours. This is a factory defect and Ford may provide assistance in the repair if you call the factory customer service number and set up a meeting with the field rep fro Ford. I have seen this happen but it is a case by case deal.
There should be two ports with black caps on the ac lines. One is bigger than the other to help prevent you from hooking up to the wrong side of the compressor.

For the 2008 Ford Explorer ONLY (SUV). Look under the steering wheel. There is a black fuse box near emergency brake pedal. You will need a flashlight and a dental mirror (very tight space. Look between the lower lid of the box on the slim space to the left side. Take your time, you will see a bar code and 5 above it...That's it! I found mine that way. If you are laying on your back looking up, it's the gap above your right shoulder.GOOD LUCK!
common problem , blend door actuator motor , plastic teeth and they strip a tooth , very common and the giveaway is the clicking sound , replace it or have it replaced . call parts store or ford and get price , they may want the number on the original one . happy motoring .
