1996 S10 4x4 4x4 does not engage manual shift for transfer case
I can not get the 4x4 to engage. I can shift to neutral and when shifting back to 4x4 high or 2x4 I hear the grinding so I know it works. the light comes on but it never locks into four wheel what is the problem? the tranmission on the pickup is automatic.
I pulled and replace both the tranmission fuse and the 4x4 fuse and that was not the problem.

I figured I'd write a followup in case it helps somebody else.
Per @ccn7's information I did some troubleshooting and determined that the problem was the thermal linear actuator (TLA) [GM# 26013495). I ordered an aftermarket replacement (600-100) from Amazon.com cheaper than I could get wholesale from a parts store.
It worked except that I had to remove the electrical connector from the new unit and attach the connector from the old unit. Apparently the one I ordered is for trucks manufactured before 01-02-1996. Instead, I should have ordered the newer design (600-101) and my connector would have fit. (Or so I'm lead to believe.)
I've also discovered that you can get a replacement kit that eliminates the TLA altogether. It's more expensive and more work to install, but apparently it provides additional benefits over the standard TLA. Google Posi-lok if you're interested.

Sounds to me like the selanoid that locks in the front axels in is not working. might be a place to start. easy chk. unplug it and take it out put 12 volts to it and see if it moves. you can also chk. to see if you got power to that plug. test with testlight. hope this helps.

Check connection at the 4X4 control module , check power and grounds . Do you know how to do basic electrical testing ? Does your truck have manual or automatic trans mission ? Which transfer case does yours have ?
The NVG 263 transfer case features a three button shift control switch located on the instrument panel. When the ignition is in the RUN position, the transfer case shift control module (TCCM) starts monitoring the transfer case shift control switch to determine if the driver desires a new mode/gear position. At a single press of the transfer case shift control switch, the lamp of the new desired position begins flashing to inform the driver that the TCCM has received the request for a new mode/gear position. The lamp continues to flash until all shifting criteria has been met and the new mode/gear position has been engaged. Once the new mode/gear position is fully active, the switch indicator for the new position remains ON constantly. In the event that the TCCM can not or will not complete the shift, the indicator returns to the previously selected position; this is a Transfer Case Shift Control Switch Indicator Flashes, then Returns to Previous Mode condition.
The NVG 263 transfer case provides the driver with 4 manual mode/gear positions:
• 2HI - 2 Wheel Drive high range
• 4HI - 4 Wheel Drive high range
• 4LO - 4 Wheel Drive low range

Sounds like your transfer case in neutral. You have to engage the transfer case back into gear then shift selector to drive or reverse. When your transfer is in neutral the transmission will not operate. Good luck.
Does it shift to 4wd high range ? If so then shift to 2wd . What is going on here is the transfer case motor is stopping due to the motor position sensor has gone bad which means that you replace the transfer case motor assembly. But if you wish to make it a 2wd for awhile then remove motor and manually turn shaft . This can be done by raising and supporting rear axle truck in park remove motor turn shaft slowly with pliers and rotating the play in drive shaft. There are stamped markings on back of case showing gear positions..
Have you tried shifting the automatic transmission to neutral, or if manual transmission- place shift lever to neutral position, then shift the transfer case to neutral position wait a couple seconds then try shifting to 4 low- if you have manual hubs, engage those last. This removes most of the potential mechanical resistance that should allow for the transfer case to shift.
If it still will not go into 4 low you may be dealing with damaged teeth, bent shift dog or worn internal bearings inside the transfer case. As I recall, that was NOT a shift on the fly transfer case.
Turn the electronic transfer
case from "2WD" to "4WD Lock" to engage the high range 4WD, if the dodge
truck is equipped with an electronic transfer case; otherwise, shift
the transfer case lever from "2H" to "4H." The electronic transfer case
is located on the instrument panel and is marked with "2WD," "4WD Lock"
and 4WD Low." The lever-equipped transfer case is located to the right
of your leg and is marked with "2H," "4H" and "4L."
Shift the transmission into
"Neutral" while the vehicle is either stopped or rolling at 2 to 3 mph
to begin engaging in the low range 4WD. Turn the electronic transfer
case to "4WD Low," if the Dodge truck is equipped with an electronic
transfer case; otherwise, shift the transfer case lever from "2H" or
"4H" to "4L."
Tips & Warnings
Indicator lights will come on and alert you that your vehicle is in either the high or low range of 4WD.
Do not engage in the low range of 4WD drive if the transmission is in gear; you must shift to "Neutral" first.
trucks allow you to shift from 2-wheel drive to the high range of 4WD
at up to 55 mph--consult your truck's manual to ensure that this is
possible. Do not exceed 55 mph while engaged in the high range of 4WD.
Do not exceed 25 mph while engaged in the low range of 4WD.
Do not engage in 4WD unless you are on slipper or rocky roads.
If the switch was in the 2WD position and the transfer case was locked in a 4WD range, my 2 SWAGs would be bad switch or the connector to the shift motor is damaged / corroded or the fuse to the transfer case shift relay module is blown ( fuse # 17 ) / problem with the transfer case shift relay module.
This is without knowing if the truck was used in 4WD the night prior, and shifted out just before turning off. If this is the case, the shift motor might be stuck, and a few hits with a dead blow hammer to the transfer case might jar it free again ( do not use a metal hammer, it could damage the transfer case ).
The vacuum shift solenoids on the firewall are controlled by the GEM ( Generic Electronic Module ) which is grounding either the 2WD or 4WD solenoid, depending on the shift plate contacts in the transfer case. ( when in 4 or 4H, the contact switch plate signals the GEM, which in turn grounds the correct solenoid ).
Pulling the switch will not cause the transfer case to go back to a default position, the switch has a resistance level for each mode, and needs that value to operate the shift motor.
The resistance values for the switch between the 2 dark blue wires: 2WD - 4100 to 3700 ohms 4H - 1050 to 1150 ohms 4L - 380 to 340 ohms - find the wire locations on the switch, mark them and remove the connector to test the resistance.
Just my opinion on the order :
1. Check the fuses for the shift motor 2. Try the old school shift method, back up ~ 50' put into park or neutral, and shift from 4WD to 2WD. 2.1. This is to see if the transfer case shift motor is bound up, and reversing might release it 3. Try hammering the transfer case with a dead blow hammer while someone shifts from 2WD to 4WD. You only need the key in the run position, if it happens quick enough after running the engine, the vacuum reservoir will still have enough vac to operate the solenoids. Don't chance running yourself over. 3.1. If this frees up the shift motor and the vacuum has bled off, you can try starting the truck and shifting into 4H then back to 2WD to get the front axle to disconnect or manually vacuum operate the front disconnect motor by applying vacuum to the pink vacuum line on the shift motor on the front axle.
Yes it can, just place your Transfer Case in Neutral position.
Shifting into NEUTRAL To shift the transfer case to NEUTRAL do the following:
Make sure the vehicle is parked so that it will not roll. Set the parking brake. Start the vehicle or turn the ignition to RUN. Connect the vehicle to the towing vehicle. Put the transmission in NEUTRAL (N). Shift the transfer case to 2HI. Simultaneously press and hold the 2HI and 4LO buttons for 10 seconds. The red NEUTRAL light will come on when the transfer case shift to NEUTRAL is complete. Shift the transmission to REVERSE (R) for one second, then shift the transmission to DRIVE (D) for one second, or FIRST (1) for vehicles equipped with a manual transmission. Turn the ignition to LOCK. Place the transmission shift lever in PARK (P), or FIRST (1) for vehicles with a manual transmission. Release the parking brake prior to towing. Shifting Out of NEUTRAL To shift out of NEUTRAL:
Set the parking brake and apply the regular brake pedal. Shift the transmission to NEUTRAL (N) and turn the ignition to RUN with the engine off. Press the button for the desired transfer case shift position (2HI, 4HI, AUTO 4WD or 4LO). After the transfer case has shifted out of NEUTRAL the red light will go out. Release the parking brake. You may start the engine and shift the transmission to the desired position. Excessively shifting the transfer case into or out of the different modes may cause the transfer case to enter the shift protection mode. This will protect the transfer case from possible damage and will only allow the transfer case to respond to one shift per 10 seconds. The transfer case may stay in this mode for up to three minutes. NEUTRAL: Shift the vehicle's transfer case to NEUTRAL only when towing your vehicle. Good luck and hope this answers your question.
