Hello, I had a Dodge D100 which did the same many years ago, hope this helps. I not only had alternator prob's but my battery exploded too! The alternator has/had a seperate regulator control box and a wire had chaffed which was touching the body causing the regulator box to think Battery totally flat so pushing max amps through the system till bang.
So? If the Ford has the same system or not try looking for reasons to cause a possible charging overload.
Good Luck and Merry Christmas!

Why does my altinator get so hot

The alternator is over charging or the wire to it is a dead short . If it has an external regulator then replace it . Failing that take the car to an accredited auto electrician to be tested .

My 1999 Chrysler 300m has had two starter fires. Replaced starter twice in 6 months help!

Yes sir. The ignition switch/relay is not releasing the "start" connection when key is released after starting thereby solenoid remains on with stater running. If threr is a relay check and replace if necessary. If it's got no relay replace ignition switch.

is it the right starter for the engine? sounds like the starter isnt meshing with the flywheel correctly, try installing a shim in between the starter and the engine.

Didn't mention how it runs, but a backfire through the exhaust is almost always either timing related (including mechanical timing of the cam to crank) or a bad exhaust valve. Was the cam recently replaced? Were the heads off? Have you checked compression?

Should a 2005 Ford Escape have an alternator problem? Just had to replace one. Is there any kind of recall?? I had Pontiacs for years and never had to have one replaced. PLEASE EXPLAIN the problem. ...

Well, it's not uncommon for a 5 year old car to have a bad alternator.

I looked at the recalls and there were none for the alternator for the 2005 Ford Escape.

It has more to do with miles traveled and quality and construction of the alternator, and general wear and tear issues, than whether it's a 2005 model year SUV that is relatively new, but still got a bad alternator over time.

Hopefully, you can get more than 4 or 5 years out of this alternator. Does your replacementalternator have a lifetime warranty on it?

Has anyone tested amperage output and draw on that cable? While running and while starting? With all accessories on etc? Perhaps a heavier gauge cable would be recommended, and/or at least an inline fuse, to avoid fire.

Replace the TFI ignition module on the distributor and the distributor pickup sensor (AKA "Stator") inside the distributor.
